Abstract In this paper it is stated, that a set of quality features of metal matrix composite castings differs from the same set for castings of classic materials, although some features are common for both of these material groups. These features (pertaining to a set of quality characteristics of composite castings) have been named as specific, they have not been determined yet and a description of material quality should be performed (according to the qualitology) on a principle of description of quality characteristics of this product. Therefore, this set of features has been determined. It was proposed to add the following characteristics to the set of specific features of composite castings quality: matrix material, reinforcement material, binding between components and porosity of the composite casting. In this set a sub-set of quality characteristics of composite castings was also determined.

The article considers the surface roughness of compression molds castings received by casting under pressure depending on the condition of the form-building surface. The technological process of casting under pressure is presented for the "Strike plate" product, concrete technological parameters values are specified. The pilot studies of the roughness of the castings throughout the entire period of operation of a compression mold are conducted. Based on the received values the recommendations about improvement of quality of a surface of castings by drawing sheetings are submitted by phisical vapour deposition method.

Abstract The work deals with the influence of change in the filling conditions of the ceramic moulds with plaster binder on the presence of gaseous porosity and the microstructure of the achieved test castings with graded wall thickness. Castings made of EN AC-44000 alloy, produced either by gravity casting, or by gravity casting with negative pressure generated around the mould (according to the Vacumetal technology), or by counter-gravity casting were compared. The results of examinations concerning the density of the produced castings indicate that no significant change in porosity was found. The increased size of silicon crystals was found for the increased wall thicknesses due to the slower cooling and solidification of castings.

Magnesium alloys are the lightest, widely used structural material. They are often used in aeronautical and automotive industries, where the weight savings are essential. Due to high responsibility of the elements made from magnesium alloys it is important to achieve high quality castings without any defects. The paper presents results of investigations on impact of sand mould cooling rate on microstructure and quality of the castings. Six identical castings, fed and cooled in different ways were investigated. Studies consisted of: RTG investigations and SEM and LM observations. Microstructure was evaluated qualitatively and quantitatively. RTG investigations showed that casting without feeder and cooler, casting only with feeder and castings cooled with 20mm and 40mm thick cooler contains voids inside. Castings with feeder and coolers 20mm and 400mm thick were flawless. Microstructure evaluation showed that castings with and without defects have different structure. Castings with defects were characterized by higher volume fraction of Mg17Al12 intermetallic phase. Flawless castings were characterized by fully divorced eutectic.

The paper is devoted to the establishment of the technology of castings manufacture out of multicomponent aluminium bronzes for oil and gas producing equipment. Aluminium bronze containing iron has been chosen as a material for casting manufacture. Founding into sand mixtures has been chosen as a manufacturing method. It has been shown that this type of founding allows obtaining the castings with minimal subsequent treatment and high quality surface. The use of the coke furnace at metal melting allows obtaining the castings with high performance characteristics due to gas protection of the melt.

This paper presents the research results of application of Lost foam process for aluminum alloys castings of a simple geometry. The process characteristic is that patterns and gating of moulds, made of polymers, stay in the mould till the liquid metal inflow. In contact with the liquid metal, pattern intensely and in relatively short time decomposes and evaporates, which is accompanied by casting crystallization. As a consequence of polymer pattern decomposition and evaporation a great quantity of liquid and gaseous products are produced, which is often the cause of different types of casting errors. This paper presents the results of a research with a special consideration given to detecting and analyzing the errors of castings. In most cases the cause of these errors are defects of polymer materials used for evaporable patterns production, as well as defects of materials for refractory coatings production for polymer patterns. The researches have shown that different types of coatings determine properties of the obtained castings. Also, the critical processing parameters (polymer pattern density, casting temperature, permeability of refractory coating and sand, construction of patterns and gating of moulds) significantly affect on castings quality. During the research a special consideration was given to control and optimization of these parameters with the goal of achieving applicable castings properties. The study of surface and internal error of castings was performed systematically in order to carry out preventive measures to avoid errors and minimize production costs. In order to achieve qualitative and profitable castings production by the method of Lost foam it is necessary to reach the balance in the system: evaporable polymer pattern - liquid metal - refractory coating - sandy cast in the phase of metal inflow, decomposition and evaporation of polymer pattern, formation and solidification of castings. By optimizing the processing parameters castings of required structural and mechanical characteristics could be achieved, casting defects characteristic for this process could be avoided with the result of the production costs saving. The presented results can be useful to define parameters of Lost foam process and its application in practice with objective to obtain castings with in advance specified quality.

Recent research in the process of die casting production of aluminium alloys which are nowadays deeply implemented in the rapidly developing automobile, shipping and airline industry aims to increase the manufacture and quality properties of the casting in order to obtain its high mechanical properties at acceptable economic costs. In terms of ensuring the quality indicators in the production of aluminium castings it is necessary to pay close attention to internal structural quality of the castings characterized by type and extent of foundry defects (cavities, Al2O3 particles, internal cold laps). The presenting contribution deals with the analysis of the fracture process, the microorganism disturbance of test samples, the impact of casting speed on the occurrence and extent of the castings porosity and reasons for the internal foundry defects of casting alloys EN 43100 manufactured by die casting technology.

Abstract Magnesium alloys due to their low density and high strength-to-weight ratio are promising material for the automotive and aerospace industries. Many elements made from magnesium alloys are produced by means of sand casting. It is essential to investigate impact of the applied mould components on the microstructure and the quality of the castings. For the research, six identical, 100x50x20mm plates has been sand cast from the Elektron 21 magnesium casting alloy. Each casting was fed and cooled in a different way: one, surrounded by mould sand, two with cast iron chills 20mm and 40mm thick applied, another two with the same chills as well as feeders applied and one with only the feeder applied. Solid solution grain size and eutectics volume fraction were evaluated quantitatively in Met-Ilo program, casting defects were observed on the scanning electron microscope Hitachi S3400N. The finest solid solution grain was observed in the castings with only the chills applied. Non metallic inclusions were observed in each plate. The smallest shrinkage porosity was observed in the castings with the feeders applied.

The goal of this paper is to examine industrial applications for semi-solid castings, and to develop strategies necessary for the wider commercialization of the semi-solid casting process. The performance and production techniques of semi-solid castings are reviewed, with the goal of identifying commercial niches where semi-solid castings can provide clear benefits over other casting process. A comparison of mechanical properties between semi-solid castings and other casting processes is presented. In addition, this paper provides an evaluation of the features of the optimal semi-solid casting processes, examines the characteristics of components that would benefit for production by semi-solid casting and describe the types of quality systems that casters need to have in place to make these types of castings. Cost analyses are presented suggesting that rheocasting can complete well with other casting processes.

Titanium aluminide alloys are prone to extensive shrinkage porosity, particularly interdendritic layer porosity. This research aims to develop a better understanding of shrinkage porosity in Ti-46Al-8Nb alloy and how to minimize it. Practical measurements in conjunction with computer simulations were carried out in order to study the effects of cooling rate and temperature gradient on shrinkage porosity in Ti-46Al-8Nb investment castings, through investigating the influence of casting geometry, specifically mould taper on cylindrical bars, and preheating mould temperature on the macrostructure and the formation of shrinkage porosity. The interface heat-transfer coefficient of the ceramic shell/surroundings was determined using measured cooling curves obtained in 200 mbar of Argon and in vacuum. Furthermore, the alloy/mould interfacial heat transfer coefficient was estimated and was verified by comparing measured and predicted cooling curves of Ti-46Al-8Nb. The Niyama criterion function was validated to predict shrinkage-related porosity in Ti-46Al-8Nb castings, through either thermal or tilt-filling ProCastTM simulation models. Positions in a casting with Niyama values above 4 (°C. min)0.5cm-1; (3 (K. s)0.5mm-1); could be considered completely sound. The critical value of the Niyama function was 2 (°C. min)0.5cm-1; (1.5 (K. s)0.5mm-1); below which the position tested was susceptible to macroshrinkage porosity.

Das Werkzeug hilft dem Technologen, den Mechanismus des Gussfehlerentstehungsprozesses aufzudecken, die Logik der Gussfehlerentstehung zu verstehen und die präventiven Maßnahmen zu testen. Man kann das Werkzeug täglich im Betrieb benutzen, um die strategischen und operativen Entscheidungen rasch und ohne Durchführung der kostspieligen und komplizierten Versuche zu treffen. Auf diese Weise können Kosten und Zeit eingespart werden.

Методика дослідження – виготовлення силіконових та гіпсових прес-форм із різними варіантами ливникової системи; виготовлення гіпсо кремнеземистих ливарних форм, їх прожарювання та заливання при різних температурах; контроль параметрів якості виливків (шорсткість поверхонь та наявність ливарних дефектів). Результати та їх новизна – теоретично і практично установлено придатність силіконових прес-форм для виготовлення якісних виливків із легкоплавких (олов’яно-свинцевих) сплавів; досліджено параметри технологічних процесів відтворення у металі копій художніх виробів; виготовлено серію якісних художніх виливків із олов’яно-свинцевого і мідного сплаву. Основні показники – в результаті виконання роботи визначено оптимальні параметри технологічних процесів виготовлення художніх виробів. Відлито статуетку «Вікінг» масою 0,099 кг із олов’яно-свинцевого сплаву та масою 0,073 к із латуні Л63, а також статуетку «Кельт» масою 0,468 кг із латуні Л63. Вироби не мають ливарних дефектів, шорсткість поверхонь виливка «Кельт» не перевищує 12,5 мкм, а «Вікінг» - 6,3 мкм. Область застосування – Художнє та ювелірне литво унікальних виробів. Економічна ефективність – 214 137,4 грн. Прогнозні припущення щодо розвитку об’єкта дослідження – за аналогією із дослідженими технологічними процесами, розроблення схем виготовлення схожих за розмірами та складністю литих художніх виробів в умовах дрібносерійного виробництва.
Bachelor’s dissertation: 86 pages, 20 figures, 30 tables, 16 references. The purpose of the work – optimize the technological processes of reproduction in metal copies, two works of art, according to the available non metallic originals. Research methodology – production of silicone and plaster molds with different variants of the foundry system; production of plaster-silica molds, their calcination and pouring at different temperatures; control of quality parameters of castings (surface roughness and the presence of casting defects). Results of the work and their novelty – theoretically and practically established the suitability of silicone molds for the manufacture of high-quality castings from low-melting (tin-lead) alloys; the parameters of technological processes of reproduction in metal copies of art products are investigated; made a series of high-quality art castings from tin-lead and copper alloy. The main indicators – as a result of work the optimum parameters of technological processes of manufacturing of art products are defined. A 0.099 kg Viking figure made of tin-lead alloy and 0.073 kg L63 brass was cast, as well as a 0.468 kg Celt statue made of L63 brass. The products do not have casting defects, the surface roughness does not exceed 12,5 microns and 6,3 microns, Areas of application – art and jewelry casting of unique products. Economic efficiency – UAH 214,137.4. Predictive assumptions about the development of the object of study – by analogy with the studied technological processes, the development of plans for the manufacture of similar size and complexity of cast art products in small scale production.

An extensive study has been conducted to elucidate mould behaviour and to examine its influence on product quality during continuous casting of slabs. The study essentially comprised of industrial measurements, mathematical modelling and metallographic examination. The industrial measurements consisted of mould temperature measurements; an operating slab mould was instrumented with 114 thermocouples and the temperature of the mould at different locations was successfully measured for a wide range of casting conditions. A three-dimensional heat flow model of the mould was developed to quantitatively characterize the heat fluxes in the mould from a knowledge of the mould temperature data. Futhermore, a one-dimensional solidification model was developed to simulate solidification of steel and also, a heat flow model was developed to examine the mould flux behaviour by characterizing the slag rim thickness at the meniscus. Slab samples collected during the industrial trial campaign were metallographically examined to study the different aspects of solidification in the mould, sub-surface structure, solidification bands, cracks and oscillation marks. The thermocouple measurements revealed the occurrence of metal level fluctuation in the mould, the magnitude of which was appreciable. Thus, implementation of a metal level control system has been recommended. The time-averaged mould temperature data was converted into heat fluxes and it has been well demonstrated that a three-dimensional model of the mould wall was essential for accurate computation of heat fluxes in the mould. The measurements have clearly established the strong dependence of heat transfer in the mould on the mould flux employed during casting. A reduction in the viscosity and melting temperature of the mould flux will lead to enhancement of heat transfer in the mould. It was also found that the heat transfer in the mould can be influenced by changes in casting speed, submergence depth, steel carbon content; the effect of these variables on heat transfer has been explained mostly on the basis of their influence on the mould flux behaviour at the meniscus. Furthermore, heat extraction characteristics on the two broad faces were different which was a consequence of differences in mould flux behaviour resulting from differences in mould wall thickness between the two broad faces. The heat-flux profiles were employed as a boundary condition in the solidification model to compute the shell thickness in the mould for a wide range of casting conditions. The casting speed has a significant influence on the shell profile in the mould; an increase in the casting speed led to a reduction in the shell thickness. The non-uniformity of the shrinkage of the solid shell in the mould was evident from the slab surface-temperature profile which clearly revealed the advantages of a non-linear taper of the narrow face compared to the conventional single taper. From a knowledge of heat-flux profile and metallographic analysis, a mechanism towards formation of longitudinal cracks/depression was formulated. Mathematical analysis performed on the mould flux at the meniscus revealed the presence of a slag rim adjacent to the mould wall; the dimensions of the slag rim thickness were computed at different casting speed and mould wall thickness. It was shown that oscillation marks are formed by the interaction of the slag rim with the partially solidified meniscus; the depth of the oscillation marks is strongly governed by the thickness of the slag rim at the meniscus. This study has unambiguously shown that the dimension of the slag rim at the meniscus is quite critical from the standpoint of heat transfer and product quality of slabs. Based on the findings of the present study, for the first time, links have been established between the mould wall thickness and heat transfer in the mould. The slag rim thickness at the meniscus can be reduced by increasing the mould wall thickness. It is anticipated that an increase in the casting speed and thus, a corresponding increase in production rate can be accomplished by changing the design of the mould.

Mold behavior, mold-related quality and the columnar-to-equiaxed transition influenced by in-mold EMS were examined by performing trials at two steel companies, metallurgical examination of the billet samples and mathematical modelling. The thermal fields in the walls of billet molds (102 X 102mm and 127 X 178mm) and in the cooling water were monitored by a system of thermocouples as the EMS was switched on and off during the continuous casting of several heats. The effect of electro-magnetic stirring on mold heat extraction was found to be negligible. The mold temperatures and cooling water temperatures are strongly dependent on the mold/billet gap which is affected by dynamic distortion of the mold tube. In the case of the square mold, the time-dependent mold distortion resulted from boiling adjacent to the cold face due to low water velocity and poor water quality. In the rectangular mold, differential expansion of the wide and narrow faces of the mold led to periodic wall movement at the midface causing cycling in the mold and water temperature. Both effects completely dominated any potential influence of EMS on mold heat extraction. Cooling water velocities measured in separate experiments and the mold temperature profiles were input to a two-dimensional heat-flow model to establish mold heat-flux profiles. A steep taper of 2.6 %/m in the upper regions of the mold increased heat extraction compared to previously published heat-flux data in 0.8 %/m tapered-molds. However, due to the periodic wall movement in the rectangular mold, the heat flux declines to lower values periodically. The calculated heat flux profiles were employed in a one-dimensional transient heat flow model to predict superheat removal from the liquid pool under a variety of assumed fluid flow conditions. The major heat flow effect of EMS was inferred to be one of increasing the convective heat flow at the solidification front leading to earlier superheat extraction from the liquid steel. Solidification structures in billet samples collected during the trials were examined. The columnar-to-equiaxed transition in continuous casting takes place provided all the superheat is removed from the melt and there is a sufficient density of nuclei present in the pool. At superheats of <20° C in the tundish, high heat extraction in the mold and remelting of the mold generated nuclei facilitate the removal of the superheat well within the mold and the columnar-equiaxed transition is triggered after 10-15 mm of shell growth on both the inside and outside radius faces. At higher superheat in the tundish, the liquid pool leaves the mold with residual superheat which takes longer to remove because of the declining fluid flow. Even though all the superheat is removed lower in the machine, the columnar-equiaxed transition occurs only if dendrite debris generated in the vicinity of the mold has survived in their descent through the superheated liquid. The effect of carbon on the columnar-to-equiaxed transition appears to stem from its influence on facilitating dendrite arm remelting and the survival of the dendrite fragments till the pool reaches sub-liquidus temperature. EMS extracts more superheat by maintaining a steep temperature gradient in the thermal boundary ahead of the solidification front and achieves an earlier columnar-equiaxed transition. Electro-magnetic stirring appears not to affect either the average depth or the variation of depth of oscillation marks across a given face. However, the electro-magnetically driven flow dominates the turbulance at the meniscus due to the input stream and stabilizes a meniscus shape with the result that the oscillation marks are also of a well-defined shape unlike the unstirred billets. No influence of EMS was found on the formation of "hooks" or the fine equiaxed crystal zone near the surface. The influence of EMS on inclining the growing dendrites appears to not come into effect until about 1 mm of shell has formed. It appears that the existence of the momentum boundary layer where the velocity of the rotating steel falls to zero at the surface is the reason for the absence of the influence of EMS on the subsurface solidification. Rhomboidity and off-corner crack formation were found to depend, as reported by previous researchers, on mold distortion and its dynamic nature. The absence of any effect of EMS on these defects is due to its lack of effect on mold heat transfer and thus mold distortion.

Mathematical modelling using advanced approach based on the neural networks has been applied to the control and the quality optimisation in the main processes of steelwork such as the ladle metallurgical treatment and continuous casting. Particular importance has been given to the improvement of breakout prediction system and the reduction in the rate of false alarm generated by the conventional breakout detection system. Prediction of the chemical composition and temperature of liquid steel in the ladle has been achieved by neural networks and linear model. This prediction can be considered as a soft sensor. Slab surface temperature stabilisation on the basis of the casting events has been controlled by a neural networks algorithm, that gives an improvement in the surface temperature fluctuation in comparison to the conventional control system which is based on the PID controller. Quality monitoring and classification is also achieved by a neural network which is related to the breakout detection system. This technique achieves a classification of different defects based on the different alarm signal given by the breakout prediction system. Fault detection and process monitoring is developed using neural networks modelling. All models are developed on basis of practical operating database obtained from the iron and steel industry.

Component failure in bolsters and side frames remains a problem for both railroads and suppliers, causing expensive repairs and even derailments. To understand and combat this problem, an evaluation of the steel was required. Bolsters were obtained from several suppliers to evaluate the current state of Association of American Railroads (AAR) M-201 standard for Grade B+ cast steel. Charpy impact and tensile test samples were machined from critical areas of these castings and tested at an independent laboratory. Distinct differences were found in processes and in mechanical properties between some suppliers. Supplier names are not identified in this paper. Based on the chemical and mechanical testing results and data analysis, changes to AAR M-201 Grade B+ requirements have been proposed. Additional bolsters have been obtained for further testing. These bolsters will incorporate the proposed changes to the standard and the same mechanical testing will be performed on them to determine the effectiveness of the proposed changes. Full scale static or fatigue testing will be conducted on additional bolsters. A survey of scrapped bolsters and side frames from several railcar producers and reclaim operations was conducted to determine the leading causes of failures of components removed from service. These results form the basis for a database that can be used to identify failure trends.

Recent failures of large freight car castings have resulted in a comprehensive review of the specifications governing the manufacture, inspection, and repair of these steel castings. As part of an overall industry effort to improve the quality and reliability of large freight car castings, the Transportation Technology Center, Inc. (TTCI) conducted finite element and fatigue analyses of the S-2-HD bolster and side frame. The objective of this project is to improve the capacity and safety of train operations by reducing the number of in-service failures of bolsters and side frames. To meet the objective, a total of six S-2-HD bolster and side frame castings from different manufacturers were modeled to estimate the fatigue life of each of the components with and without defects. The results from the finite element analysis were combined with load/stress environment data and mechanical test data to predict the fatigue life of each of the components. The fatigue life analysis covered a variety of defect and no defect conditions and used a strain-life based approach. All of the fatigue estimates are based on life until crack initiation and compared to a target life of 1.5-million loaded miles. Results from the analysis show that few combinations of casting design and defect type/size offer sufficient fatigue strength to reach a target life of the desired 1.5-million loaded miles. The analyses also indicate that a reduction in component stress is necessary to improve the overall fatigue performance of the S-2-HD bolster and side frame castings when defects are present in critical stress areas. To reduce the number of derailments associated with truck castings, improvements in component design, manufacturing processes, and materials are necessary. Implementation of changes in design and materials has the potential to reduce stress in critical areas and increase fatigue life performance when defects are present. In addition, it is critical to develop inspection methods capable of reliably detecting defects to prevent in-service failures. If the aforementioned changes are implemented successfully, there is a potential of reducing in-service failures of truck castings by approximately 30 percent. This paper presents the approach and results of the bolster analysis and gives a brief summary of the results of the side frame analysis.

A consistent casting process can sometimes be a challenge to achieve due to the wide array of initial conditions that can affect the process. Variation in these initial conditions during the casting process can generate an array of unexpected results, which sometimes have a negative effect on the structural integrity of the castings. Cold shuts, shrinkage formation, and hot tears are just a few examples of the defects that can arise. Throughout the history of the railroad, castings found with these types of defects have plagued the industry. Since castings are considered a leading method for manufacturing metal components, it is important to have a consistent and repeatable process. Without this, defects can drive the quality of the product down and cause castings to fail while in service. Studying the effects of initial condition variance can teach us which parameters can positively or negatively affect the overall casting process. Improvements in a foundry’s process can then be implemented resulting in a more consistent, reliable final product. Computer simulation software has proven to assist in predicting defects before a single casting has even been poured. As with any simulation, care must be taken when setting up the input parameters. Without careful consideration of the initial conditions, the results may not reflect the actual process. Because of this fact, Strato, Inc. continues researching and sharing its findings regarding the effectiveness of these simulations. This research helps to ensure that a higher quality product with a lower fall-out rate is delivered promptly to the customer. Specific initial conditions are explored in this paper. Variance in the soundness of the casting process is examined through the use of material density plots. These density plots, which provide a visual indication of internal shrinkage, have been obtained using simulation software. These predictions of shrinkage are then compared to actual castings that were poured using the same initial conditions. Results from the following three case studies present evidence to further the belief that using this software, which allows for a deeper understanding of the thermal and fluid dynamics of the casting process, has a direct impact on both quality, as well as the time it takes to develop a sound process. With the knowledge gained by simulating variance in initial casting conditions, a more robust rigging design and overall casting process can be achieved. This paper is a continuation of Strato’s investigation into the effects of varying initial conditions with simulation software and comparison with real world results. The first part was presented at the 2012 ASME JRC and can be found within its proceedings. Although some concepts and terms are explained in both papers, it is suggested that part one of this paper be reviewed by those who would like more insight into the framework of this paper.

Castings on transit railcars often have complicated geometry. Varying thicknesses and limited space for shooting are difficult for radiographic testing of such castings. To reach the high-quality requirements of the density, accuracy, contrast, and sharpness of the films, a series of experiment were performed on one casting with complicated geometry to compare different results from different shooting methodologies. Films with different ISO speeds are suitable for different wall thickness while their detection ranges overlap with each other. By adopting multiple film techniques, radiographic quality is enhanced when inspecting complicated castings geometries. The utilization of lead intensifying screen contributes to improve the image quality of the radiograph, so that the absorption of different sections is equalized and the prescribed quality level and density requirements are met. Latitude of film is improved by selecting appropriate voltage. Source-to-film distance is increased in order to minimize geometric unsharpness and ensure overall uniformity. Lead foil screens are utilized as a filter in front of films to absorb scattered radiation. In addition, back scatter radiation is reduced by placing lead plates behind the cassette. Large focal spot size is adopted. Short time of exposure is preferentially selected for the purpose of reducing the active time of scattered radiation. Moreover, the selection of other associated processing parameters helps to lessen the adverse effects caused by complicated casting geometries. The results of these experiments show that the quantities of films and inspection cost can be reduced, efficiency of inspection can be improved; missing detection in complicated areas can be effectively avoided; the detection capability is increased and reliability of inspection results is ensured. In conclusion, the multiple film technique is a satisfactory methodology for radiographic testing of steel castings with complicated geometry.

Transportation Technology Center, Inc. (TTCI) has investigated various nondestructive inspection (NDI) methods to determine if they are capable of reliably inspecting side frames, bolsters, knuckles, and couplers. The NDI methods used for this investigation include dry and wet (fluorescent) magnetic particle, liquid penetrant, alcohol wipe, visual, ultrasonic (pulse-echo and phased array), and radiography. Inspection results from all methods were used to determine which methods produced repeatable results. From the initial inspection analysis, TTCI engineers determined that the magnetic particle inspection method is the most capable for detecting defects in railroad castings. Further investigation of the magnetic particle technique was completed to develop reliable inspection methods for use on bolsters, side frames, knuckles, and couplers. Each of the inspection techniques have been used for inspections in the field. Using the results of the field tests, procedures were developed by TTCI and submitted to the Association of American Railroads’ (AAR) Coupling Systems and Truck Castings Committee for review and implementation. The inspection procedures can be used by manufacturers, railroads, and car repair shops. Limitations of the inspection procedures include the amount of time necessary to perform the inspection and the reliability of detecting certain types of defects below the surface of the casting. Although these limitations exist, the procedures developed by TTCI are expected to improve the quality of in-service castings and reduce the number of train partings and derailments due to broken or cracked components.
