Incremental sheet forming (ISF) is a flexible process where an indenter moves over the surface of a sheet of metal to form a 3D shell incrementally by a progression of localised deformation. Despite extensive research into the process, the deformation mechanics is not fully understood. This thesis presents new insights into the mechanics of ISF applied to two groups of materials: sheet metals and sandwich panels. A new system for measuring tool forces in ISF is commissioned. The system uses six loadcells to measure reaction forces on the workpiece frame. Each force signal has an uncertainty of ±15 N. This is likely to be small in comparison to tool forces measured in ISF. The mechanics of ISF of sheet metals is researched. Through-thickness deformation and strains of copper plates are measured for single-point incremental forming (SPIF) and two-point incremental forming (TPIF). It is shown that the deformation mechanisms of SPIF and TPIF are shear parallel to the tool direction, with both shear and stretching perpendicular to the tool direction. Tool forces are measured and compared throughout the two processes. Tool forces follow similar trends to strains, suggesting that shear parallel to the tool direction is a result of friction between the tool and workpiece. The mechanics of ISF of sandwich panels is investigated. The mechanical viability of applying ISF to various sandwich panel designs is evaluated by observing failure modes and damage under two simple tool paths. ISF is applicable to metal/polymer/metal sandwich panels. This is because the cores and faceplates are ductile and largely incompressible, and therefore survive local indentation during ISF without collapse. Through-thickness deformation, tool forces and applicability of the sine law for prediction of wall thickness are measured and compared for a metal/polymer/metal sandwich panel and a monolithic sheet metal. The mechanical results for ISF of sheet metals transfer closely to sandwich panels. Hence, established knowledge and process implementation procedures derived for ISF of monolithic sheet metals may be used in the future for ISF of sandwich panels.

This thesis presents the results of experimental and numerical work carried out to determine if electromagnetic forming (EMF) increases the formability of aluminum alloy sheet and, if so, to determine the mechanisms that play a role in the increased formability. To this end, free form (open cavity) and conical in-die samples were produced to isolate high strain rate constitutive and inertial effects from the effects of the interaction between the die and the sheet. Aluminum alloys AA5754 and AA6111 in the form of 1mm sheet were chosen since they are currently used in automotive production and are candidates for lightweight body panels. The experiments showed significant increases in formability in the conical die samples in areas where significant contact with the tool occurred, with no significant increase recorded for the free-formed samples. This indicates that the tool/sheet interaction is playing the dominant role in the increase in formability observed. Metallographic and fractographic analysis performed on the samples showed evidence of microvoid damage suppression, which may be a contributing factor to the increase in formability. Numerical modeling was undertaken to analyse the details of the forming operation and to determine the mechanisms behind the increased formability. The numerical calculations were performed with an explicit dynamic finite element structural code, using an analytical electromagnetic pressure distribution. Microvoid damage evolution was predicted using a microvoid damage subroutine based on the Gurson-Tvergaard-Needleman constitutive model. From the models it has been determined that the free forming process is essentially a plane-stress process. In contrast, the tool/sheet interaction produced in cone forming makes the process unique. When the sheet makes contact with the tool, it is subject to forces generated due to the impact, and very rapid bending and straightening. These combine to produce complex non-linear stress and strain histories, which render the process non-plane stress and thus make it significantly different from conventional sheet forming processes. Another characteristic of the process is that the majority of the plastic deformation occurs at impact, leading to strain rates on the order of 10,000 s-1. It is concluded that the rapid impact, bending and straightening that results from the tool/sheet interaction is the main cause of the increased formability observed in EM forming.

Precision cold forming process modelling, thermal contact conductance and optimum shrink-fitted die with profiled interference were studied. The aims of this work have been achieved using analytical, numerical and experimental approaches to the relevant subjects. Several features of the work are presented: (i) an application of systematic modelling IDEFO language, (ii) an equivalent asperity of surface that enables FE simulation of surface deformation and (iii) a shrink-fitted die with profiled interference, which enables compensation for component-error and necessary die surface pre-stresses. Cold forming process was modelled systematically by IDEFO language in general. The most often used iterations, including design and error-compensation procedures, were constructed; basic activities, inputs, resources and constraints were defined and decomposed. These provide a general procedure for precision cold forming design and a base for the following research of this work. A thermal contact conductance (h -value) experimental investigation was conducted based on steady-temperature measurements and devices. h -value as a function of surface texture and interfacial pressure was experimentally investigated; typically, the value changes from 10 kWm⁻²K⁻¹ to 150 kWm⁻²K⁻¹ for changes in surface texture from Ra = 0.3 0.5 , um to Ra =3-5, um , depending on interfacial pressure (<180 MPa). Based on surface measurements and mathematical work, an equivalent asperity for isotropic surface was presented to represent surface geometry. Uniqueness of the equivalent asperity enables simulation of surface deformation by FE technology. Surface textures under interfacial pressure up to 300 MPa were successfully predicted by FE simulations, results being in agreement with surface measurements. h -value is defined as a function of either contact area ratio or local interfacial pressure; a FE model and an approach of integration of local h -value were dev eloped; value of h was successfully predicted by the established FE model and integration. A profiled interference for shrink-fitting die was designed for component-errors compensation and die surface pre-stress. This was achieved by considering the relationship between die pre-deflection and the profiled interference by FE simulations and a minimisation procedure. Both, the equation and minimisation procedure to determine the profiled interference were established analytically. Uniform die surface direct compensation is combined with shrink-fitted die. Component-errors can be controlled to within a few microns.

In sheet metal forming operations the life length of the production equipment islargely dependent on the wear of the tools that are in direct contact with the sheet.One form of adhesive wear where some sheet material gets transferred to the tool, alsoknown as galling, is the most common cause of tool failure. The transferred materialsticks firmly to the tool and will scratch subsequent sheets and increase friction, renderingthem anywhere from aesthetically unsightly to completely ripped apart. Withcareful combination of several parameters the tools production life can be significantlyextended. The surface preparation of the tools has a large influence on the tool life, thesurface has to be smooth and yet not without texture. It was shown in strip reductiontesting that the orientation as well as the depth of the surface texture left by polishinginfluenced the tool life and that a texture perpendicular to the sliding direction was toprefer. The geometry of the forming tool is also a parameter to take into account as itinfluences the tool life not only by changing the contact pressure but also in itself. Ina sliding against flat sheet test rig a lower contact pressure increased the sliding distanceto galling. When two different geometries were compared at the same contactpressure it was found that there was a difference in tool life. As to the tool itself thematerial it’s made of influences the wear rate and tool life. Different tool steels wasinvestigated in sliding wear against metal sheets; Vancron 40 performed better thanVanadis 6 and S290PM performed better than a AISI M2 grade steel.

Sheet metal forming processes are mechanical processes, designed to make products from metal sheet without material removal. These processes are applied extensively by the manufacturing industry to produce commodities such as heat exchangers or panels for automotive applications. They are suitable for production in large volumes. A typical problem in forming operations is accumulation of local sheet material adherents onto the tool surface, which may deteriorate the subsequent products. This tool failure mechanism is named galling. The aim of this work is to explain the mechanisms behind galling and establish factors how it can be reduced. The focus of this work is on the influence of tool material for minimum risk of galling. Experimental tool steels alloyed with nitrogen were designed and manufactured for systematic tribological evaluation. Reference tool materials were conventional cold forming tool steels and coated tool steels. The sheet material was austenitic stainless steel AISI 304, which is sensitive for galling. A variety of lubricants ranging from low to high viscous lubricants were used in the evaluation. The properties of the tool materials were characterized analytically and their tribological evaluation included industrial field tests and several laboratory-scale tests. The testing verified that nitrogen alloying has a very positive effect for improving galling resistance of tool steels. Tool lives comparable to the coated tool steels were achieved even with low viscous lubricants without poisonous additives. The hypothesis used for the explanation of the positive effect of nitrogen alloying is based on the critical local contact temperature at which the lubrication deteriorates. Therefore, the contact mechanism at the tool-sheet interface and the local energy formation were studied systematically. Theoretical considerations complemented with FEA analysis showed that a small size of hard particles with a high volume fraction gives low local contact loads, which leads to low frictional heating. Also, an even spacing between the hard particles and their frictional properties are of importance. Nitrogen alloyed tool steels have these properties in the form of small carbonitrides. The finding of this work can be applied to a wide range of applications that involve sliding metal contacts under severe tribological loading.

Today stretch forming of sheet metal parts and associated tool design methods used in the aerospace industry are still more an art than a science. Few analytical tool design techniques exist and even fewer are used in practice. When they are, they only address the result but not the cause of the forming anomalies. Rigid tooling, fixed-configuration facilities and dependence on tool designers' expertise are the major drawbacks of modern tool design. tool fabrication result in long lead times, high manufacturing costs and insufficient product quality. In response to this, a methodology combining a self-tuning shape control algorithm and reconfigurable forming tool is developed and implemented for stretch forming. This methodology is based on empirical estimation of the process characteristics from the calibration forming trials, and is capable of generating a tool shape that produces, upon the impact of unloading and in-process variations, the final part shape of desired precision. The methodology is based on a new system identification strategy, where the effect of decreasing signal magnitudes on the transfer function estimate is greatly alleviated. The assumption that the change in tool shape is linearly related to the corresponding change in part shape proved to accurately capture the stretch forming characteristics. The relative stability analysis shows that the final part shape converges to the designed shape despite significant alterations of the calibration die shape and proportional controller gain. Moreover, a sapient selection of the calibration dies improves convergence of the tool design process without sacrificing the part accuracy. Finally, the same methodology is employed to compensate for combined shape distortions caused by the stretch forming, chemical milling and trimming operations. The experiments involving various compound curvature stretch formed skins and cylindrical parts ensuing from the successive stretch forming, chemical milling and trimming operations are used to validate the effectiveness of this methodology to reduce shape errors. The final maximal shape errors were reduced below a tolerance (0.010 in.) in just one or two closed-loop forming trials regardless of skin shape. The major obstacles in achieving even higher final part shape fidelity are in the mechanical properties of the interpolation, and in one case, in the stretch forming press design.

This thesis presents the development of ad-hoc experimental and integrated modelling techniques for springback compensation in creep-age forming (CAF). A test programme is presented which describes the material and workpiece information and the test plans for the experimental evaluation of the creep-ageing and springback behaviour of aluminium alloy 7B04-T651 under 115 oC. Experimental results from the creep-ageing and tensile tests were used to determine a CAF material model for the alloy. A flexible tool design has been proposed and a laboratory-scale prototype has been delivered and used to perform the CAF tests in this research. The determined CAF material model and geometry of the flexible tool design were treated as input and used to construct a CAF process model using finite element (FE) method. Comparisons between final deflections of FE-simulated and experimentally formed plates validated the springback predictive ability of the FE process model. The model was eventually employed to model springback-compensated tool shapes and using the modelled tool shapes to perform CAF tests have produced formed plates that have an average 0.81±0.14 mm of maximum absolute vertical difference from target shape. CAF can now be used to produce accurately shaped panel components in a laboratory environment using the equipment and techniques developed in this research.

O presente trabalho tem como objetivo avaliar o comportamento da chapa de latão 70/30 para o processo de Estampagem Incremental de Chapas (ISF - Incremental Sheet Forming), baseado nos parâmetros: ângulo de parede (ψ), passo vertical ( Z) e estratégia do caminho da ferramenta. Os experimentos baseiam-se na variante da Estampagem Incremental denominada Estampagem Incremental com Ponto Simples (SPIF - Single Point Incremental Forming). Foram realizados 18 ensaios usando uma ferramenta de estampar com raio (RT) de 5 mm. Para execução dos testes práticos, foram utilizados os recursos: softwares CAD/CAM, centro de usinagem CNC com três eixos, matriz incremental, ferramenta de estampagem incremental e um dispositivo prensa chapas. Além disso, o acabamento da superfície conformada foi medido através do parâmetro de rugosidade RZ nos principais ensaios, bem como a medição das deformações verdadeiras (j) e da espessura (s1). Os testes práticos demonstraram que a estratégia de usinagem espiral proporcionou um maior ângulo de parede, comparado à estratégia paralela de contorno.
This study aims to evaluate the behavior of 70/30 brass plate to the process of Incremental Sheet Forming - ISF, based on the parameters: wall angle (ψ), vertical step ( Z) and tool path strategy. The experiments were based on a variation of the ISF process, called SPIF (Single Point Incremental Forming). Eighteen tests were conducted using a punching tool with a radius (RT) of 5 mm. For the execution of practical tests, the resources were used: CAD / CAM software, CNC machining center with three axis. It was also used an incremental matrix, a tool for incremental forming and a sheet-press device. In addition, the surface finish was measured by RZ roughness parameter in the main tests, the same way the measurement of true strains (φ) and thickness (s1). The practice tests showed that the spiral machining strategy has provided a greater wall angle, compared to the parallel strategy contour.

O presente trabalho investiga o comportamento da chapa de latão C268, com 0,50 mm de espessura, quando exposto ao processo de Estampagem Incremental de Chapas de Metal (Incremental Sheet Metal Forming -ISMF). Especificamente para a pesquisa, foram utilizadas as modalidades de Estampagem Incremental com Ponto Simples (Single Point Incremental Forming- SPIF) e Estampagem Incremental de Múltiplos Passes (Multi Pass Single Point Incremental Forming- MSPIF). Os experimentos foram baseados em uma geometria de tronco de pirâmide de base quadrada com 100 mm de lado e 45 mm de profundidade. Para as estratégias de estampagem foi atribuído, a estampagem helicoidal. Como resultado principal, foi verificado o ângulo de parede máximo atingido por cada processo de estampagem incremental. Adicionalmente, ensaios de tração, análise de deformações e de rugosidade da chapa de latão foram realizados. Todos os seus resultados estão detalhados na investigação. Para os parâmetros adotados nestes experimentos, o ângulo de parede obtido por SPIF foi maior do que pelo estudo proposto por MSPIF.
The present study investigates the performance of the brass plate C-268 with 0.50 mm thickness, when exposed to Incremental Sheet Metal Forming (ISMF). Specifically for research, it was used the modalities Single Point Incremental Forming (SPIF) and Multi Pass Single Point Incremental Forming (MSPIF). The experiments were based on a truncated pyramid geometry with square base 100 mm side and 45 mm depth. For forming strategies has been assigned, the helical forming. As the main outcome, it was found the maximum wall angle achieved by each process of incremental printing. In addition, tensile tests, analysis of deformation and roughness of the brass sheet were performed. All results are detailed in the investigation. For the parameters used in these experiments, the wall angle obtained by SPIF is greater than the study proposed by MSPIF.

Este trabalho avalia o uso de insertos autolubrificantes de pó de aço ferramenta sinterizado para aplicação em ferramentas dos processos de Conformação a Frio. São apresentadas a preparação e a análise de diferentes composições de misturas de pós de aço ferramenta H 13. A Metalurgia do Pó convencional foi utilizada como processo para a obtenção dos insertos do estudo. Foram compactadas e sinterizadas misturas de pó de aço H13 com a adição de percentuais variados do lubrificante sólido Bissulfeto de Molibdênio – MoS2, também em pó, com o objetivo de atribuir propriedades de autolubrificação ao composto. O percentual de lubrificante sólido empregado nas amostras variou de 1% a 5%, com posterior sinterização. Os resultados obtidos no Ensaio de Atrito com anéis de Alumínio AA6351 recozido apresentaram nos insertos autolubrificantes do estudo coeficientes de atrito μ entre 0,10 e 015, menores que os valores μ entre 0,20 e 0,30 obtidos com aço H13 laminado convencional. Também o desgaste abrasivo do ferramental proposto avaliado no Ensaio de Abrasão com Roda de Borracha foi 12% menor quando comparado com o aço ferramenta H13 laminado exposto ao mesmo ensaio.
This study evaluates the use of self-lubricating tool steel powder sintered inserts for use in tools of Cold Forming processes. Preparation and analysis of various compositions of H13 tool steel powder mixtures are presented. The conventional Powder Metallurgy was used as a process for obtaining the study inserts. Were compacted and sintered mixtures of H13 steel powder with the addition of varying percentages of the solid lubricant Molybdenum Disulphide - MoS2, also in powder form, with the purpose of giving self-lubricating properties to the composite. The percentage of solid lubricant used in the samples varied from 1% to 5%, with subsequent sintering. The results of the friction test on AA6351 aluminum rings had friction coefficients μ between 0.10 and 015 with self-lubricating inserts in study, smaller than μ values between 0.20 and 0.30 obtained with the conventional steel H13 laminate. Also, the abrasive wear of the tooling proposed evaluated in the abrasion test with rubber wheel was 12% lower when compared to the H13 tool steel laminate exposed to the same test.

In sheet metal forming (SMF), the major failure reason is galling. Galling is a process of different wear stages that leads to destruction of both the forming tool and the sheet metal working piece and is, because of that, of big economic importance for the SMF industries. Therefore, investigations and researches about how tool steels microstructure affect the tool steels galling resistance is of high priority. In the present work, different carbide properties were studied to find out how their properties affected the tool materials galling resistance. The investigated carbide properties were: Shape and size of the carbides   Carbide volume fraction Carbide distribution in the microstructure The investigation included three tools, all made of the PM tool steel S390, that were heattreated differently in order to achieve different carbide properties but still maintain the same hardness. The tools were galling tested in a slider-on-flat-surface (SOFS) tribometer to determine their galling resistances. In a scanning surface electron microscope (SEM) the tools galling marks were analyzed to find explanations for the SOFS tribometer results and the connection to the tools different carbide properties.  The investigations most galling resistant tool was the tool that had the microstructure with largest carbides which were distributed at grain boundaries and the second highest carbide volume fraction among the investigated tools.

In product development there is still potential to decrease lead times with faster and more accurate simulations. The objective of this thesis was to study whether Finite Element (FE) simulations using explicit LS-DYNA to extract reaction forces from sheet metal forming tools during forming, could be used to improve existing FE models in sheet metal forming software AutoForm.To begin with, the solid CAD-model of the stamping dies were meshed with tetrahedral elements in CATIA and imported into LS-DYNA. In combination with sheet mesh and milling surface meshes from AutoForm, an explicit model was realized. Contacts between sheet mesh and milling surface meshes used the so-called sheet forming contact. The resulting reaction forces were extracted and used in a simulation using the AutoForm software. Resulting simulation was compared to a scan of the physical sheet metal after forming.The direct transfer of reaction forces from LS-DYNA to AutoForm did however not result in the same pressure distribution in AutoForm. The AutoForm simulations using results from LS-DYNA were slightly worse than standard AutoForm simulations.Further work is needed to try and perhaps implement an implicit solution after an initial explicit solution.
Inom produktutveckling finns möjligheter att förkorta ledtider genom snabbare och mera korrekta simuleringar. Syftet med detta arbetet var att undersöka huruvida resultat från explicit LS-DYNA kunde användas för att förbättra nuvarande plåtformningssimuleringar i AutoForm.Den solida CAD-modellen av verktyget meshades med tetraediska element i CATIA och importerades till LS-PrePost, tillsammans med fräsytsmeshar och plåtmesh från AutoForm. Kontakter etablerades mellan plåt och fräsytsmeshar med så kallad sheet forming contact. Modellen löstes sedan explicit. Resulterande reaktionskrafter på plåthållare exporterades till AutoForm och implementerades där. Resulterande simulering jämfördes mot en inskannad fysisk plåt efter plåtformning.Direkt implementering av reaktionskrafter på plåthållaren i AutoForm gav resultat som avvek mer mot inskannad plåt än nuvarande simuleringsstrategi. Direkt implementering av reaktionskrafter gav heller inte en tryckfördelning som liknade den som rapporterades av LS-DYNA.Mer arbete krävs för att om möjligt implementera en implicit lösning efter en initial explicit lösning.

The structural steel S235JR was chosen as the most suitable material with following powder coating. From the possible variants, the production by progressive forming tool was chosen with respect to production requirements and a series size of 30 000 pieces by year. The part will be made in seven steps in designed tool and the total required force is 1013 kN. The production will take place on a mechanical press PCK12 from Bliss-Bret with a maximum force of 1250 kN. The final price of the part is 39.4 Kč.

The thesis presents a design of a progressive cutting tool for the production of shaped blanks from sheet metal Usibor 1500 (22MnB5) with a thickness of 1.5 mm. The tool is designed by using CATIA V5 software in cooperation with Žďas, a.s. company. Based on the literature review of the cutting process, cutters were designed, shear clearance and order of operations in the tool were determined. The proposed cutting tool consists of both manufactured and standardized parts. Tool parts fall out of the chute onto the conveyor belt. The tool is designed to operate on an AIDA 1000 excentric press with a nominal force of 10,000 kN. Cutters that are not standardized are made of tool steel and heat treated according to drawing documentation.

This thesis elaborated within a master degree in 23-03-T002 line, introduces a suggestion of production technology of part „Ring“ by sheet metal forming out of deep-drawing steel W.Nr. 1.0338. Supposed production amount is 250 000 pieces per year. Based on a literary study of problematic of sheet forming for this required part regarding production series, technologies of this of deep drawing and cutting were chosen. According to performed technological calculations, a production process of seven operations was designed. A sequence automatic machine Paust 40 (VVB WMW), was cousin for this suggested process. This machine is particularly appointed for big series and wholesale production of impressions of sheet metal. It is equipped with mechanization and therefore creates a fully automatic line. A tool was designed for this chosen type of machine. Project includes economical evaluations of elaborated of production technology.

The wall clamp is used for attaching columns or pillars to a concrete foundation. It is made from structural steel 11 375 in the form of sheets with a thickness of 4 mm in the production run of 150 000 pcs/year. A combination of shearing and bending technologies in a progressive forming tool was selected from various options as the most appropriate. On the basis of structural and technological calculations, an instrument was designed, for which the technical documentation was elaborated. Due to the total forming force and work, the forming machine LDO 800 A/S from Šmeral Brno a.s. was selected as the manufacturing machine. The production cost per one part 53.66 CZK was determined using economic evaluation; based on the break even point, the production becomes profitable for the production run with the minimum number of 13 065 pcs.

The diploma thesis is focused on the description and the verification of a relatively young creep age forming method. This method is based on a relaxation of stress and a creep of material, which occur by forming a part in the clamping tool during the artificial precipitation heat treatment at elevated temperature. After removing from the tool, the spring back and the residual stresses in the part are smaller compared to the conventional forming methods. This is mainly reflected in the increased fatigue resistance of the structure. The creep aging is only applicable to the precipitation heat treatable alloys. This thesis is focused on aluminium alloys, which are typical for the aerospace industry. The first part of the thesis describes principles of technology, its use in the aviation and material processes in the aluminium precipitation heat treatable alloys during the creep age forming. In the second part, there is a methodology of the verification of technology on samples made of the aluminium alloys ČSN EN AL-P 7075 and ČSN 424203 (approximate equivalent of ČSN EN AL-P 2024). Furthermore, a forming tool is designed, and experiments are performed according to the proposed methodology. At the end of the thesis, the experiments are evaluated and changes in the spring back of the samples are compared for three different methods of forming: the conventional cold clamping forming, the creep age forming and the creep age forming with an overaging.

O custo de qualquer produto forjado para indústria automobilística é altamente influenciado pelos custos envolvidos durante o projeto e construção das ferramentas de conformação. Idealmente, essas ferramentas devem durar um número significativo de ciclos de conformação, de forma a diluir seu custo no maior número de peças possível. Diversos parâmetros afetam o comportamento do desgaste das ferramentas, sendo que as indústrias de forjados abordam as questões tribológicas de formas distintas. Além disso, um mal entendimento desses parâmetros pode levar a um desgaste de ferramenta prematuro. Esse trabalho analisa o efeito da rugosidade no desgaste de punções de conformação a frio. O tribossistema adotado é a segunda operação de uma prensa mecânica horizontal e consiste em um punção de aço M2 endurecido em movimento relativo contra uma peça de aço SAE 10B22 normalizado. Foram fabricados quinze punções com três níveis de rugosidade e seus desgastes foram medidos após 52.000 e 102.000 ciclos de conformação. Um perfilômetro óptico 3D e um microscópio eletrônico de varredura foram utilizados para acessar as características superficiais dos punções, antes e após dos lotes de produção. Também foram realizadas análises na contra-peça e no meio interfacial \"óleo\". Os resultados obtidos mostraram que os punções de maior rugosidade falharam prematuramente enquanto os punções polidos e os de rugosidade intermediária apresentaram desgaste equivalentes. Considerando que o processo de polimento contribui significativamente para o custo de fabricação dos punções, espera-se que uma forjaria que consuma tais ferramentas em larga escala obtenha grandes benefícios econômicos com o presente trabalho.
The cost of any forged product for the automotive industry is highly influenced by the costs involved during the design and manufacturing of the forging tools. Ideally, these tools shall withstand a significant number of forging cycles, in order to distribute their manufacturing cost in as many parts as possible. There are several parameters that affect the tool wear behavior and forging companies have different approaches to address the tribological issues. Moreover, a misunderstanding of these parameters may lead to an undesirable premature tool wear. This work analyses the effect of roughness on the wear of cold forming punches. The adopted tribosystem is the second stage of a horizontal press and consists of a punch of M2 hardened steel in relative movement against a working piece of SAE 10B22 normalized steel. Fifteen punches were manufactured with three roughness levels and their wear was measured after 52.000 and 102.000 forging cycles. A 3D optical profiler and a Scanning Electronic Microscope (SEM) were used to access the surface characteristics of the punches before and after the production batches. Analysis of the counter body as well as of the interfacial element (oil) were also conducted. The results showed that all punches with higher roughness failed prematurely, while the polished ones as well as the intermediate ones presented equivalent wear. Considering that the polishing process contributes significantly to the manufacturing cost of the punches, it is expected that a forgery that consumes those tools in large-scale can get great economic benefits with this work.

O presente trabalho estuda o processo de estampagem incremental em chapas de alumínio puro, descrevendo as ferramentas e um suporte prensa chapas. Estuda e pesquisa bibliograficamente e experimentalmente o processo de estampagem incremental. O trabalho apresenta os procedimentos de caracterização utilizados para determinar os limites do processo, aplicáveis para chapas de 0,5 mm de espessura em alumínio puro. A caracterização da chapa, juntamente com o ensaio mecânico de tração e os testes práticos de estampagem fornecerão um panorama da estampagem incremental, para algumas situações diversas sobre o tema. Para a execução dos testes práticos foi fabricado um dispositivo prensa chapas e um punção, matriz incremental e ferramenta de estampagem incremental, também foram feitas adaptações na máquina CNC, centro de usinagem CNC com três eixos.
This paper studies the process of incremental sheet forming, in plates the aluminum pure, describing the tools and support a press plates. Studies and literature search and experimentally the process of stamping incremental. The work presents the characterization of procedures used to determine the limits of the process, applicable to plates of 0.5 mm thick pure aluminum. The characterization of the plate, along with mechanical traction test and practical tests of printing provide an overview of incremental printing, for some different situations on the subject. For the practical implementation of the tests was a device manufactured press plates and a puncture, matrix and incremental tool for stamping incremental, were also made adjustments in the CNC machine, CNC machining center with three axles.

Cold pilgering is a challenging tube forming process in terms of modeling due to the complexity in kinematic of tools, friction condition and material behavior. The process development has mostly been based on simple formulas and costly full-scale tryouts. The aim in this study is to develop validated Finite element models of cold pilgering to increase the understanding of influence of the process parameters on the produced tubes. In the course of this thesis, three-dimensional mechanical and thermo-mechanical Finite element models of cold pilgering were developed. The commercial code MSC.Marc was used in the simulations. General 3D models are needed to be able to capture asymmetric deformation in cold pilgering. It was found that tool deflections together with elastic deformation of roll dies have considerable influence on the rolling force. Furthermore, the strain rate and temperature effects on the response of the material and thereby on the rolling force were evaluated.

In this master's thesis the proposal of the production technology of component – solar collector anchor element from steel 1.0038 (11 375) quality, 5 mm thickness is solved. For the manufacturing of the assigned part the shearing and bending technology and a progressive forming tool including a suitable forming machine of 8,000 kN rated power is selected. The proposed method of production is laid down by a technical-economic evaluation with respect to the production series of 150,000 units per year. The solar collector anchor element serves to hold the frame for the solar vacuum tube collector. In the scope of this master's thesis, an assessment of the current production method, including the selection of a suitable semi-finished product for production, was also carried out and their optimization was proposed.

The thesis is focused on the design of the production of kettle grill lid from steel 11 305 (1.0338) with a constant wall thickness of 1 mm and a series of 10 000 pcs/year. For the selected method of manufacture by conventional drawing, technological calculations were performed. Depending on the diameter of the blank, maximum force and other parameters, the tool and the machine were designed. The tool is a single-operation drawing tool with a blank holder and a rib around the perimeter. These functional parts, together with the drawing punch and drawing die, are made of surface-treated cementitious steel 14 220 (1.7131). The drawing tool is clamped into a CBA 250 hydraulic press with a nominal force of 2 500 kN, where the blank holder is controlled by an additional device at the bottom of the press.

The quality of continuous fiber reinforced polymer matrix composite parts and structures depends strongly on the friction during the composite forming process. The two major types of friction that cause deformations during this process are ply-ply friction and tool-ply friction. One of the challenges in the composite forming process is the occurrence of wrinkling and shape distortion of the fabric caused by the surface differences between the forming tool and surface of the laminate. Frictional measurements of composites can vary widely depending on processing parameters, measurement technique, and instruments used. In this study, a commercial rheometer was used to evaluate tool-ply friction of unidirectional carbon fiber epoxy prepreg at various contact pressures, temperatures and sliding velocities. Viscoelastic properties such as the complex viscosity (η*), storage modulus (G'), loss modulus (G"), and loss factor (tan δ) were used to determine the critical transition events (such as gelation) during cure. An understanding of changes in viscoelastic properties as a function of time, temperature, and cure provides insight for establishing a suitable processing range for compression forming of prepreg systems. Surface imaging results were coupled with rheological results to qualitatively examine the effects of processing parameters on prepreg distortions. Changes in gap height over the measurement interval qualitatively describe the changes in contact area and contact mechanisms between the tool-ply surfaces. The results indicate that friction behavior of the prepreg system is a contribution of adhesive and frictional forces, where increase in viscosity, reduction in gap height, and cure of the sample correlate to higher friction values.

One of the major challenges in the forming process is the occurrence of wrinkling and shape distortions of the fabric caused by the surface differences between the forming tool and material. The presence of these defects can compromise the final material property and lead to failure when in use. Frictional measurements of composites can vary widely depending on processing parameters, measurement technique, and instruments used. The extent of interaction between the tool and surface of the material depends on the tooling height, and by extension, contact area, which cannot easily be monitored with traditional test designs. A commercial rheometer was used in this study to evaluate tool-ply friction of unidirectional carbon fiber epoxy prepreg at various contact pressures, temperatures, and sliding velocities. Gap height and torque were monitored to provide information on the frictional dependence of processing parameters. In addition, surface-imaging results were coupled with rheological results to examine the relationship between friction and fiber distortions. The understanding of changes in material property with respect to the tooling process is the key to optimizing the composite forming process.

The Kingdom of Saudi Arabia (KSA) is one of the most important trade partners in the Middle East for the German machinery industry, which mainly comprises small and medium enterprises (SMEs). In Germany, these firms are named Mittelstand firms due to their distinctive characteristics. This study investigates the question, ‘How do German Mittelstand firms in the metal-forming machine tool sector (MFMTS) successfully enter the Saudi Arabian market?’ It further explores the challenges that occur during the entry and post-entry operations, and how they are overcome. Furthermore, the study investigates the success factors of these firms entering the Saudi Arabian market. The study follows an inductive research approach and uses the philosophical assumptions of social constructionism and interpretivism. Qualitative, primary data were collected through semi-structured interviews with relevant first-line practitioners from Mittelstand firms and support agencies. The results indicate that the clear link between ownership and management, flexibility to customer requests and product adaptation, and a still strong ‘Made in Germany’ claim are some of the most important success factors when entering the Saudi Arabian market. Major challenges are identified along the political and legal environments, including the labour nationalisation system and local partner enforcement. Additional obstacles are identified within the cultural and religious belief system and the special roles of women, families, relationships, and hierarchies. This study highlights that, in their initial steps to KSA, most Mittelstand firms act randomly and without structure, contrary to most of the theories and concepts. While there is evidence in the literature for the need of German Mittelstand firms to expand abroad, the theory-building approach to and knowledge about entry and post-entry operations in the Saudi Arabian market will close an existing gap in this literature by providing empirical insights. The study further reveals the partial relevance of the Resource-Based Theory and the network view for the Mittelstand firms’ expansion into the Saudi Arabian market.

The thesis concerns the layout of manufacture technology of the bracket for TV wall mount. Based on a trade-off study of several technologies, a solution using a compound tool was selected as the most appropriate for given application. Non-alloy quality steel 11 321.1 was selected as a material for the bracket, with a synthetic paint applied as a surface finish. Analysis of manufacturing parameters was conducted, based on which the two-stroke crank press LKDR 200 was selected. Capability of that machine is sufficient in terms of press force and working space. Forming tools are made of high alloy tool steel 19 436.4, heat treated by quenching and annealing. An evaluation of economic aspects is included in the thesis.

This master’s thesis focuses on the concept of large-lot manufacturing of sheet metal component made from DC01 steel. Based on forethought, the method of compound tool combining shearing and bending was chosen. The theoretical part analyses used technologies in detail. In the next part specific course of manufacture was created and supplied with technological calculations. Based on all needed facts the tool was designed and after that forming machine, LDC 160 crank press, was chosen. At the end the usability of designed concept was confirmed with economical calculations.

Thesis submits concept of the sink fabrication technology where circular sink is made from rustproof austenitic steel 1.4301 (X5CrNi 18-10) using technology of conventional deep drawing without reducing wall’s thickness. Hydraulic press YL32 - 400 with nominal force 400 kN has been chosen as the production machine. Drawing tool with holder was designed to be used for this technology and its drawing documentation had been enclosed in this thesis. Size of the production series was set for 20 000 products annually. Control simulation of the drawing process has proven that designed component can be made and that computations are correct. Economic and technological estimation was performed which resulted in price being set for 555 czech crowns per piece. After manufacturing first 7 447 products the manufacturing process will become economically profitable.
