Abstract In this paper it is stated, that a set of quality features of metal matrix composite castings differs from the same set for castings of classic materials, although some features are common for both of these material groups. These features (pertaining to a set of quality characteristics of composite castings) have been named as specific, they have not been determined yet and a description of material quality should be performed (according to the qualitology) on a principle of description of quality characteristics of this product. Therefore, this set of features has been determined. It was proposed to add the following characteristics to the set of specific features of composite castings quality: matrix material, reinforcement material, binding between components and porosity of the composite casting. In this set a sub-set of quality characteristics of composite castings was also determined.

The article considers the surface roughness of compression molds castings received by casting under pressure depending on the condition of the form-building surface. The technological process of casting under pressure is presented for the "Strike plate" product, concrete technological parameters values are specified. The pilot studies of the roughness of the castings throughout the entire period of operation of a compression mold are conducted. Based on the received values the recommendations about improvement of quality of a surface of castings by drawing sheetings are submitted by phisical vapour deposition method.

Abstract The work deals with the influence of change in the filling conditions of the ceramic moulds with plaster binder on the presence of gaseous porosity and the microstructure of the achieved test castings with graded wall thickness. Castings made of EN AC-44000 alloy, produced either by gravity casting, or by gravity casting with negative pressure generated around the mould (according to the Vacumetal technology), or by counter-gravity casting were compared. The results of examinations concerning the density of the produced castings indicate that no significant change in porosity was found. The increased size of silicon crystals was found for the increased wall thicknesses due to the slower cooling and solidification of castings.

Magnesium alloys are the lightest, widely used structural material. They are often used in aeronautical and automotive industries, where the weight savings are essential. Due to high responsibility of the elements made from magnesium alloys it is important to achieve high quality castings without any defects. The paper presents results of investigations on impact of sand mould cooling rate on microstructure and quality of the castings. Six identical castings, fed and cooled in different ways were investigated. Studies consisted of: RTG investigations and SEM and LM observations. Microstructure was evaluated qualitatively and quantitatively. RTG investigations showed that casting without feeder and cooler, casting only with feeder and castings cooled with 20mm and 40mm thick cooler contains voids inside. Castings with feeder and coolers 20mm and 400mm thick were flawless. Microstructure evaluation showed that castings with and without defects have different structure. Castings with defects were characterized by higher volume fraction of Mg17Al12 intermetallic phase. Flawless castings were characterized by fully divorced eutectic.

The paper is devoted to the establishment of the technology of castings manufacture out of multicomponent aluminium bronzes for oil and gas producing equipment. Aluminium bronze containing iron has been chosen as a material for casting manufacture. Founding into sand mixtures has been chosen as a manufacturing method. It has been shown that this type of founding allows obtaining the castings with minimal subsequent treatment and high quality surface. The use of the coke furnace at metal melting allows obtaining the castings with high performance characteristics due to gas protection of the melt.

This paper presents the research results of application of Lost foam process for aluminum alloys castings of a simple geometry. The process characteristic is that patterns and gating of moulds, made of polymers, stay in the mould till the liquid metal inflow. In contact with the liquid metal, pattern intensely and in relatively short time decomposes and evaporates, which is accompanied by casting crystallization. As a consequence of polymer pattern decomposition and evaporation a great quantity of liquid and gaseous products are produced, which is often the cause of different types of casting errors. This paper presents the results of a research with a special consideration given to detecting and analyzing the errors of castings. In most cases the cause of these errors are defects of polymer materials used for evaporable patterns production, as well as defects of materials for refractory coatings production for polymer patterns. The researches have shown that different types of coatings determine properties of the obtained castings. Also, the critical processing parameters (polymer pattern density, casting temperature, permeability of refractory coating and sand, construction of patterns and gating of moulds) significantly affect on castings quality. During the research a special consideration was given to control and optimization of these parameters with the goal of achieving applicable castings properties. The study of surface and internal error of castings was performed systematically in order to carry out preventive measures to avoid errors and minimize production costs. In order to achieve qualitative and profitable castings production by the method of Lost foam it is necessary to reach the balance in the system: evaporable polymer pattern - liquid metal - refractory coating - sandy cast in the phase of metal inflow, decomposition and evaporation of polymer pattern, formation and solidification of castings. By optimizing the processing parameters castings of required structural and mechanical characteristics could be achieved, casting defects characteristic for this process could be avoided with the result of the production costs saving. The presented results can be useful to define parameters of Lost foam process and its application in practice with objective to obtain castings with in advance specified quality.

Recent research in the process of die casting production of aluminium alloys which are nowadays deeply implemented in the rapidly developing automobile, shipping and airline industry aims to increase the manufacture and quality properties of the casting in order to obtain its high mechanical properties at acceptable economic costs. In terms of ensuring the quality indicators in the production of aluminium castings it is necessary to pay close attention to internal structural quality of the castings characterized by type and extent of foundry defects (cavities, Al2O3 particles, internal cold laps). The presenting contribution deals with the analysis of the fracture process, the microorganism disturbance of test samples, the impact of casting speed on the occurrence and extent of the castings porosity and reasons for the internal foundry defects of casting alloys EN 43100 manufactured by die casting technology.

Abstract Magnesium alloys due to their low density and high strength-to-weight ratio are promising material for the automotive and aerospace industries. Many elements made from magnesium alloys are produced by means of sand casting. It is essential to investigate impact of the applied mould components on the microstructure and the quality of the castings. For the research, six identical, 100x50x20mm plates has been sand cast from the Elektron 21 magnesium casting alloy. Each casting was fed and cooled in a different way: one, surrounded by mould sand, two with cast iron chills 20mm and 40mm thick applied, another two with the same chills as well as feeders applied and one with only the feeder applied. Solid solution grain size and eutectics volume fraction were evaluated quantitatively in Met-Ilo program, casting defects were observed on the scanning electron microscope Hitachi S3400N. The finest solid solution grain was observed in the castings with only the chills applied. Non metallic inclusions were observed in each plate. The smallest shrinkage porosity was observed in the castings with the feeders applied.

The goal of this paper is to examine industrial applications for semi-solid castings, and to develop strategies necessary for the wider commercialization of the semi-solid casting process. The performance and production techniques of semi-solid castings are reviewed, with the goal of identifying commercial niches where semi-solid castings can provide clear benefits over other casting process. A comparison of mechanical properties between semi-solid castings and other casting processes is presented. In addition, this paper provides an evaluation of the features of the optimal semi-solid casting processes, examines the characteristics of components that would benefit for production by semi-solid casting and describe the types of quality systems that casters need to have in place to make these types of castings. Cost analyses are presented suggesting that rheocasting can complete well with other casting processes.

Melt flow and casting solidification are essential parts of the permanent mold casting process and affect significantly the quality of castings.For this reason, accurate prediction of mold filling pattern and temperature field in permanent mold castings plays on an important role in producing sound castings. In this paper, the model filling and solidification of a box casting produced from an aluminum alloy is studied. Different casting processes are employed, simulated and optimized to obtain sound castings. Simulation results reveal that with appropriate gating system, pouring rate, cooling line, a smooth mold filling, reduced shrinkages and other defects are available and desired sound castings can be produced.

Cylinder blocks are the most important parts of engine, and their qualities will fundamentally determine the efficiency of engine. In this work, the casting process of K19 engine cylinder block was studied. A casting process was designed and assessed by the numerical software MAGMA to produce cylinder block castings. An actual experiment of casting was carried out and the mechanical properties of the casting were examined. The simulation results show the liquid metal smoothly fills the casting mold and no shrinkage cavity and porosity are formed in the castings. The cylinder block produced by the actual experiment exhibits superior mechanical properties to common ones, which proves the casting process designed is suitable for producing high quality cylinder block castings. The research shows that numerical simulation can provide very useful guidance for the production of castings

Abstract The presented work is aimed to deal with the influence of changes in the value of negative (relative) pressure maintained in the die cavity of pressure die casting machine on the surface quality of pressure castings. The examinations were held by means of the modified Vertacast pressure die casting machine equipped with a vacuum system. Castings were produced for the parameters selected on the basis of previous experiments, i.e. for the plunger velocity in the second stage of injection at the level of 4 m/s, the pouring temperature of the alloy equal to 640°C, and the die temperature of 150°C. The examinations were carried on for three selected values of negative gauge pressure: - 0.03, - 0.05, and - 0.07 MPa. The quality of casting was evaluated by comparing the results of the surface roughness measurements performed for randomly selected castings. The surface roughness was measured by means of Hommel Tester T1000. After a series of measurements it was found that the smoothest surface is exhibited by castings produced at negative gauge pressure value of - 0.07 MPa.

The results of studies of obtaining complex castings from aluminum alloys using the self-filling method are presented. The influence of a number of technological parameters (pouring time, chill cooling mode, the use of self-filling, etc.) on the quality of the resulting piston castings has been studied. The optimal time for filling the chill mold was determined when casting pistons. It is shown that the chill mold cooling mode has a significant impact on the quality of castings.

Die casting technology is applied widely for mass production of non-ferrous metal parts. How to guarantee the quality of die castings is always a concerned topic. A quality control system for die casting machine was developed based on statistical analysis of technology parameters. Firstly the original data is acquired from die casting machine and the technology curves are displayed. Secondly, the technology parameters are identified automatically and a database of technology parameters is established. Thirdly, a statistical analysis based on the database is performed. The statistics parameters of expecta -tion and deviation are figured out and the probability distribution diagrams for technology parameters are displayed. Finally, Tolerances for technology parameters are figured out and then the system will monitor the die casting process according to the tolerances. A practical system realization in a die casting machine is demonstrated by its monitoring interfaces. Statistical information and on-line monitoring provided by this system are helpful to guarantee the quality of die castings.

The results of the development of casting technology for single-crystal high-pressure turbine blades from nickel superalloys with a crystallographic orientation (CGO) [001] were obtained on an automated casting unit for directional crystallization UVNK-9A, at machine-building enterprise. The construction of the casting blades blocks, technologies for the manufacture of molds, rods and casting of GTE working blades of heatresistant nickel alloys with a single-crystal structure and set-up CGO have been developed under real production conditions on UVNK-9A units substituting through-type furnaces. It is shown that preproduction series of single-crystal castings of working blades with shroud shelf were obtained, with a yield of suitable structure ≥ 75%. The structural-phase characteristics of the alloy of single-crystal blades castings were investigated by scanning electron microscopy in as cast state and after subsequent heat treatment. A comparative quantitative analysis of the microstructure and strength characteristics of supernickel alloy castings with CGO [001], obtained on a high-gradient directional crystallization unit and in a through-type furnace.

The mechanical properties of die castings correlate with the inner structure of a casting, distribution of the eutectic phases, and with the content and distribution of porous cavities in the casting volume. This submitted paper deals with the issue of the possibility to influence the basic parameters affecting the quality of castings through structural modifications of the gating system. The structural parameter under assessment is the gate height. In the case of the diverse height of the gate, five sets of castings were produced. The individual sets of castings were subjected to examination of selected mechanical properties, i.e., of permanent deformation and surface hardness. At the same time, the individual sets of castings were subjected to metallographic examination of the eutectic structure of the casting. It was proved that the gate height influences the aforementioned properties of the castings and significantly affects the ratio of the eutectic phases in the volume of the casting. The conclusion describes the mutual correlation between the gate structure, the mechanical properties of the casting, and its structural composition.

In production,the Φ105 mm hole of rear oil seal bearing die castings often appear porosity, shrinkage and other defects , resulting in the parts to scrap. The existing gating system design of rear oil seal bearing die castings was improved , and the flow and temperature field of the two programs that before and after improvement were analyzed by ProCAST software. The simulation results predicted the casting defects, and the conclusion was consistent with the production. By using the improved process optimization, the rejection rate of die castings can be reduced effectively. Die casting is a chipless forming of casting with high casting dimensional accuracy, high surface quality and high production efficiency [1,2]. Therefore, it has developed rapidly in the automotive, communications and other industries. However, due to shrinkage, porosity and other reasons, leading to high rejection rate of castings. With the emergence of commercial casting simulation software, the casting production has been developed from semi empirical and semi theoretical onto theorization, quantification and controllable track[3-5]. In this paper, the casting defects of rear oil seal bearing is analyzed by using numerical simulation technology[6]. By optimizing the casting process, the casting quality is improved, and the rejection rate is reduced effectively.

Abstract All castings can have defects caused by, for example, deviations in material characteristics, structure or properties, but the skillful use of available technologies and quality management tools allows for the detection and elimination of casting incompatibilities as well as the prevention of their recurrence in the future. The aim of the article was to analyse the types of defects in castings, locate the areas with the most frequent occurrence of defects and identify the reasons for the presence of defects in castings of the control panel and its cover. The paper presents the usefulness of a combination of quality management instruments for diagnosing material discontinuities in the analyzed castings.

Abstract Recently, the castings made from aluminum-silicon alloys by pressure die casting are increasingly used in the automotive industry. In practice, on these castings are high demands, mainly demands on quality of their structure, operating life and safety ensuring of their utilization. The AlSi5Cu3 alloy castings are widely used for production of car components. After the prescribed tests, the cracks and low mechanical properties have been identified for several castings of this alloy, which were produced by low pressure casting into a metal mould and subsequent they were heat treated. Therefore, analyses of the castings were realized to determine the causes of these defects. Evaluation of structure of the AlSi5Cu3 alloy and causes of failure were the subjects of investigation presented in this article.

In this paper, the castings of A356 alloy were made by the rheo-squeeze casting with slurry-making from the process of LSPSF. Experiments were designed to study the influence of three parameters in rheo-squeeze casting process, such as injection speed, mould preheating temperature and injection pressure, on castings performance. The results show that high-quality castings were produced with the injection speed of 0.5m/s ,the mould preheating temperature of 240°C, the injection pressure of 50MPa. The mechanical properties, such as the yield strength, tensile strength and elongation of the castings with T6 heat treatment are 241 MPa, 328MPa and 11.6%, respectively.

Abstract The performed examinations concerning the process of filling the plaster ceramic moulds with aluminium alloys allowed to assess the influence of various methods of introducing the metal into the mould cavity on the macro- and microstructure of the obtained experimental castings. The comparison was performed for castings with graded wall thickness made either of EN AC-44000 alloy or of EN AC-46000 alloy, produced either by gravity casting, or by gravity casting with negative pressure generated around the mould (according to the Vacumetal technology), or by counter-gravity casting. It was found that the silicon crystals grow in size with an increase in wall thickness due to the slower cooling and solidification of castings

Abstract Plated through hole (PTH) quality, including plating roughness, is a critical factor in the manufacture of reliable printed circuit boards (PCBs). Currently, cross-sectioning is most commonly used to assess PTH roughness but sectioning is a destructive process and offers a limited view of the PTH. Therefore, a non-destructive casting method using a silicone elastomer was developed to evaluate PTH roughness. Castings were successfully created from PTHs with aspect ratios as high as 22:1 and the castings accurately replicated the microtopography of the plating. Laser scanning microscopy was used to quantitatively measure the surface roughness of the castings which was shown to correlate to current induced thermal cycling (CITC) coupon cycles to failure, a measurement of PTH reliability. Thus, the casting technique can be used to quickly assess PTH quality and its effect on reliability. In addition to plating roughness, it was demonstrated that the casting technique can be used to evaluate back drill quality, PTH diameter along the length of the barrel, as well as drill and desmear processes by casting non-plated through holes.

Abstract Ensuring the required quality of castings is an important part of the production process. The quality control should be carried out in a fast and accurate way. These requirements can be met by the use of an optical measuring system installed on the arm of an industrial robot. In the article a methodology for assessing the quality of robotic measurement system to control certain feature of the casting, based on the analysis of repeatability and reproducibility is presented. It was shown that industrial robots equipped with optical measuring systems have the accuracy allowing their use in the process of dimensional control of castings manufactured by lost-wax process, permanent-mould casting, and pressure die-casting.

Strength, surface quality of achieved castings, and solubility in water become a decisive criterion. The shape and quality of grain surface particularly of NaCl - cooking salts that can be well applied without anticaking additives has shown to be an important criterion. Thus the salt cores technology can cover increasingly growing demands for casting complexity especially for the automobile industry.

Abstract We investigated the impact of the applied cooling and feeding method on the microstructure and metallurgical quality of castings made from WE43 magnesium alloy. Six identical plates with dimensions of 100x50x20 mm were sand cast for use as samples. Each casting was fed and cooled in a different way. The solid solution grain size was evaluated quantitatively using the Met-Ilo software program, and casting defects were observed using a scanning electron microscope Hitachi S3400N. The finest solid solution grain was observed in the castings with only the coolers applied. Non-metallic inclusions were observed in each plate. The smallest shrinkage porosity was observed in the castings with feeders applied.

That is why a lot of foundries are researching, how to effectively produce castings with high quality. This article is dealing with search of the influence of using different types of risers or chills on shrinkage cavity production in ductile iron castings. Differently shaped risers were designed using the Wlodawer’s modulus method and test castings were poured with and without combination of chills. Efficiency of used risers and chills was established by the area of created shrinkage cavity using the ultrasound nondestructive method. There are introduced the production process of test castings and results of ultrasound nondestructive reflective method. The object of this work is to determine an optimal type of riser or chill for given test casting in order to not use overrated risers and thus increase the cost effectiveness of the ductile iron castings production.

The resulting quality of castings indicates the correlation of the design of the mold inlet system and the setting of technological parameters of casting. In this study, the influence of design solutions of the inlet system in a pressure mold on the properties of Al-Si castings was analyzed by computer modelling and subsequently verified experimentally. In the process of computer simulation, the design solutions of the inlet system, the mode of filling the mold depending on the formation of the casting and the homogeneity of the casting represented by the formation of shrinkages were assessed. In the experimental part, homogeneity was monitored by X-ray analysis by evaluating the integrity of the casting and the presence of pores. Mechanical properties such as permanent deformation and surface hardness of castings were determined experimentally, depending on the height of the inlet notch. The height of the inlet notch has been shown to be a key factor, significantly influencing the properties of the die-cast parts and influencing the speed and filling mode of the mold cavity. At the same time, a significant correlation between porosity and mechanical properties of castings is demonstrated. With the increasing share of porosity, the values of permanent deformation of castings increased. It is shown that the surface hardness of castings does not depend on the integrity of the castings but on the degree of subcooling of the melt in contact with the mold and the formation of a fine-grained structure in the peripheral zones of the casting.

Abstract The paper presents the use of rapid prototyping technology of three dimensional printing (3DP) to make a prototype shell casting mold. In the first step, for identification purposes, a mold was prepared to enable different alloys to be cast. All molds being cast were designed in a universal CAD environment and printed with the zp151 composite material (Calcium sulfate hemihydrate) with a zb63 binder (2-pyrrolidone). It is designated to be used to prepare colourful models presenting prototypes or casting models and molds. The usefulness of 3DP technology for use with copper alloys, aluminum and zinc was analyzed. The strength of the mold during casting was assumed as a characteristic comparative feature in the material resistance to high temperature, the quality of the resulting casting and its surface roughness. Casting tests were carried out in vacuum – pressure casting. The casting programs applied, significantly increased the quality of castings and enabled precise mold submergence. Significant improvement was noted in the quality compared to the same castings obtained by gravity casting.

Abstract Extremely intense development of civilization requires from foundry casting technologies very high quality and not expensive castings. In the foundries, there are many treatments that allow increasing of the final properties of produced castings such as refining, modification, heat treatment, etc. One of the methods of increasing the quality of the casting by removing inclusions from the liquid alloy is filtration. The use of ceramic-carbon foam filters in filtration process is still analysed phenomenon that allows improving the final properties of castings. A modern method of research, testing and synthesis of innovative chemical compositions allows improving the properties of such filters. In the paper the evaluation of application properties of developed ceramic-carbon bonded foam filters is presented. The quality of the foam filters is evaluated by Computer Tomography and foundry trials in pouring of liquid metal in test molds. Additionally computer simulations were made to visualize the flow characteristics in the foam filter. The analysed filters are the result of the research work of Foundry Research Institute and the Institute of Ceramics and Building Materials, Refractory Materials Department in Gliwice.

To regulate cooling in the time course, it is desirable to develop equation of regulation system that determining mold temperature dependence on casting temperature. In the paper we proposed model of regulatory system in the cooling process of casting in a mold that is based on an analysis of amplitude, phase and transition characteristics. The result is presented as proposal for regulatory circuit to control cooling process of casting in the mold.

Abstract When cast steel castings are made in moulding sands on matrices of high-silica sand, which has a low fire resistance the problem of the so-called chemical penetration is distinctly visible. Whereas this effect appears to a small degree only when moulding sand matrices are of chromite, zircon or olivine sands. Therefore in case of making castings of high-manganese cast steel (e.g. Hadfield steel) sands not containing free silica should be applied (e.g. olivine sand) or in case of a high-silica matrix protective coatings for moulds and cores should be used. Two protective coatings, magnesite alcoholic (marked as coating 1 and coating 2) originated from different producers and intended for moulds for castings of the Hadfield steel, were selected for investigations. Examinations of the basic properties were performed for these coatings: viscosity, thermal analysis, sedimentation properties, wear resistance. In order to estimate the effectiveness of protective coatings the experimental castings were prepared. When applying coating 1, the surface quality of the casting was worse and traces of interaction between the casting material (cast steel) and the coating were seen. When protective coating 2 was used none interactions were seen and the surface quality was better.

Obtaining castings of given quality is the main task of foundry production. One of the stages of casting technology is solidification of melt in the mold. When studying the process of castings solidification, it is necessary to fully take into account all the features of heat transfer between casting and mold. Influence of various thermophysical parameters of alloy and mold material on casting formation is considered. In the analysis, original mathematical models were used to calculate the coefficient and time of complete solidification of castings in sand-clay and metal forms. These models take into account geometric parameters of casting, main thermophysical parameters of casting metal and mold material, heat transfer conditions at crystallization front, on casting-mold boundary and on the mold surface. Analysis of dependence of time and rate of castings solidification on thermophysical parameters (heat capacity, density, heat conductivity of casting material and mold, specific heat of metal crystallization) was carried out. Storage capacity and process of heat storage are quite fully characterized by the value of heat storage coefficient. This coefficient practically determines the rate of heat loss by the casting which plays a decisive role in its properties forming. Therefore, this parameter is selected for a comprehensive analysis of thermal processes occurring in casting and mold. The influence of thickness and thermal conductivity of chill paint layer on solidification of castings in metal molds is considered. The basic calculation formulas and initial data are presented. Calculations were carried out for castings of the following types: endless plate, endless cylinder, ball. The results of simulation of solidification process parameters are presented in graphic form. Using various alloys as an example, it has been shown by calculation that when changing composition and properties of mold material, it is possible to change time and speed of alloys solidification in a wide range. In this case, processes of forming the structure and properties of castings are controlled.

This study conducted mold flow analyses on low pressure die-casting A356 aluminum rims to improve the shrinkage and porosity defects which usually occurs in die-castings so as to enhance the quality of die-casting wheels. We adopted different lift tube designs with cylindrical, taper opening and back taper opening structures while discussing the filling, exhaust, and solidification of molten flows and predicting the shrinkage and porosity formed based on the retained melt modulus. The study found that the configuration of lift tube as well as the optimization of process parameters such as the processing pressure and progressive time could effectively reduce the formations of shrinkage and porosity defects and improve the quality of die-castings.

Abstract The paper concerns the problem of discontinuity in high pressure die castings (HPDC). The compactness of their structure is not perfect, as it is sometimes believed. The discontinuities present in these castings are the porosity as follow: shrinkage and gas (hydrogen and gas-air occlusions) origin. The mixed gas and shrinkage nature of porosity makes it difficult to identify and indicate the dominant source. The selected parameters of metallurgical quality of AlSi9Cu3 alloy before and after refining and the gravity castings samples (as DI - density index method), were tested and evaluated. This alloy was served to cast the test casting by HPDC method. The penetrating testing (PT) and metallographic study of both kinds of castings were realized. The application of the NF&S simulation system allowed virtually to indicate the porosity zones at risk of a particular type in gravity and high-pressure-die-castings. The comparing of these results with the experiment allowed to conclude about NF&S models validation. The validity of hypotheses concerning the mechanisms of formation and development of porosity in HPDC casting were also analyzed.
