In order to study the effect of spray distance on the structure and high temperature oxidation resistance of feather-columnar thermal barrier coatings, the feather-columnar ZrO2-7wt. % Y2O3 (7YSZ) thermal barrier coatings were prepared at spray distances of 650 mm, 950 mm, 1100 mm, 1250 mm, and 1400 mm by plasma spray-physical vapor deposition (PS-PVD) technology. The surface roughness, micro morphology, and porosity of the sprayed 7YSZ coating were analyzed by 3D surface profiler, SEM, XRD, etc., and the impedance spectrum characteristics of the 7YSZ coating were characterized by electrochemical alternating current (AC) impedance technology. In addition, the high temperature oxidation resistance test of 7YSZ coating under different spray distances was carried out at a temperature of 1000 °C to study the influence of spray distance on the high temperature oxidation resistance of 7YSZ coating. The research results show that the surface roughness and porosity of feather-columnar 7YSZ coating increased sequentially with the increase of spray distance. At the same time, The YSZ grain boundary resistance value increased exponentially as the porosity of the coating increases. Where the spray distance was in the range of 650 mm and 1250 mm, the high temperature oxidation rate constant of the coating increased with the spray distance. However, the spray distance was greater than 1250 mm, and the spray distance had no significant effect on the high temperature oxidation resistance of the coating.

Thermal barrier coatings are widely used in all turbine engines, typically using a 7 wt.% Y2O3–ZrO2 formulation. Extensive research and development over many decades have refined the processing and structure of these coatings for increased durability and reliability. New compositions demonstrate some unique advantages and are gaining in application. However, the “7YSZ” (7 wt.% yttria stabilized zirconia) formulation predominates and is still in widespread use. This special composition has been universally found to produce nanoscale precipitates of metastable t’ tetragonal phase, giving rise to a unique toughening mechanism via ferro-elastic switching under stress. This note recalls the original study that identified superior properties of 6–8 wt.% yttria stabilized zirconia (YSZ) plasma sprayed thermal barrier coatings, published in 1978. The impact of this discovery, arguably, continues in some form to this day. At one point, 7YSZ thermal barrier coatings were used in every new aircraft and ground power turbine engine produced worldwide. 7YSZ is a tribute to its inventor, Dr. Stephan Stecura, NASA retiree.

An investigation of spallation behaviors of plasma-sprayed ZrO2-7wt.%Y2O3(7YSZ) splat at high temperature was carried out to understand the failure mechanism of thermal barrier coating (TBC). In present work, 7YSZ splats prepared by atmospheric plasma spray (APS) were collected on mirror polished NiCoCrAlYTa bond coating holding at 250 °C, where the nickel base superalloy K4169 was used as substrate. Then the samples with splats were taken into air furnace for isothermal oxidation test at 900 °C for different time. The surface of splat and cross section of splat-bond coating interface during isothermal test were characterized using a focused ion beam (FIB) assisted field emission scanning electron microscope (FE-SEM). Besides, the compositions of thermally grown oxide (TGO) layer at splat-bond coating interface were analyzed after oxidation test. In addition, the schematic diagram of spallation process and oxidation model of splat has been presented at relatively high temperature.

Abstract The paper presents the results of numerical simulation of heat transfer at the interaction of a hot impact nitrogen jet with a ceramic thermal barrier coating 7YSZ based on ZrO2 with the addition of 7% Y2O3. The radiant component of heat transfer is shown to make a significant contribution to the final temperature distribution on the surface of the protected product.

Sm0.4Ce0.6O1.8 specimen with a defective fluorite structure was synthesized and its thermophysical properties were characterized for thermal barrier coatings (TBCs) application. At high temperature, Sm0.4Ce0.6O1.8 exhibited much lower thermal conductivity than 7wt% yttria-stabilized zirconia (7YSZ)-the commonly used composition in current TBCs. Sm0.4Ce0.6O1.8 also possessed large thermal expansion coefficient, which could help reduce the thermal mismatch between the ceramic coating and bond coat.

As part of an ongoing research development at Carleton University in ceramic matrix composites (CMCs) for high-temperature gas turbine applications, it was recognized that the performance of an oxide matrix could be improved by incorporating a metal reinforcement material. For this reason, a low cost CMC was created by reinforcing a yttria-stabilized zirconia (7YSZ) ceramic matrix with a Hastelloy X (HX) wire mesh. The CMC was manufactured by coating the HX mesh with a NiCrAlY bond coat, and then 7YSZ ceramic matrix, both using plasma spraying. The bond coat was employed to improve bonding and also to act as an oxygen diffusion barrier. In order to evaluate the performance of the HX/7YSZ composite at high temperatures, isothermal and cyclic oxidation tests were carried out for 1000 hours at 1050°C. The results showed that oxidation resistance was improved by vacuum heat treatment prior to testing due to the formation of stable thermally grown oxides (TGO) on the NiCrAlY bond coat. In the cyclic oxidation test, differences in thermal expansion coefficients caused cracking at interfaces between mesh/bond coat and bond coat/7YSZ. Minimizing the effect of thermal expansion by better material combination, as well as modifying manufacturing methods will allow for improved performance of metal mesh reinforced CMCs.

7YSZ (yttria stabilized zirconia) was co-doped with metal oxides of different valence, ionic radius and mass in order to investigate microstructural and property changes as a result of co-doping. Mechanical alloying process was used to produce the powder blends which were subsequently sintered at 1500°C for 120 hours. The results from SEM, XRD and DSC showed that the microstructures of the co-doped ternary oxides were affected by the amount of oxygen vacancies in the system, the co-dopant cation radius and mass. Increasing the number of oxygen vacancies by the addition of trivalent co-dopant (Yb2O3 and Sc2O3) as well as the use of larger cations promoted the stabilization of cubic phase. The tetravalent co-dopant (CeO2), on the other hand, had the effect of stabilizing tetragonal phase which may transform into monoclinic phase during cooling, depending on the concentration of tetravalent co-dopant and the mass. Smaller cation mass had the effect of reducing the transformation temperature from tetragonal to monoclinic phase. Pentavalent co-dopants (Nb2O5 and Ta2O5) were found to stabilize the tetragonal phase at high temperature; however, the stability of the tetragonal phase upon cooling was determined by the mass and ionic radius of the co-dopants. Cation clustering was observed during cooling in trivalent oxide co-doped 7YSZ while clustering of trivalent and pentavalent cations in pentavalent co-doped 7YSZ was not detected. Additionally, from the thermal conductivity measurement results, it was found that trivalent oxides exhibited the most significant effect on reducing the thermal conductivity of ternary oxides; this trend was followed by pentavalent co-doping oxides whereas the tetravalent CeO2 co-doped 7YSZ showed marginal effect. A semi-empirical thermal conductivity model was established based on defect cluster model and the predicted room temperature thermal conductivity values were found to be consistent with that measured experimentally. Furthermore, the incorporation of co-dopant oxide in 7YSZ was observed to substantially modify the elastic modulus of the ternary oxides. More specifically, the addition of co-dopant with larger cation radius was found to reduce the elastic modulus of 7YSZ due to the increase in lattice parameter(s).

The design, fabrication and preliminary assessment of novel metal reinforced ceramic matrix composite (CMC) materials are reported in this study. The design is based on the assumption that the metallic reinforcing structure can increase the work of fracture through the action of wire pullout, crack deflection and plastic deformation. In particular, the current CMC is composed of a molybdenum wire structure within a 7.5 wt% yttria-stabilized zirconia (7YSZ) ceramic matrix (Mo/YSZ). A unique jig is designed to assist the fabrication of the Mo mesh. Subsequently a NiCrAlY bond coat and finally a 7YSZ matrix are applied to the Mo mesh structure using a plasma spray technique. The as-fabricated and heat treated Mo/YSZ are subjected to impact and 3-point bend tests. The impact testing results show that heat treatment after spraying increases the impact energy possibly due to the improved bonding between Mo, NiCrAlY and 7YSZ. During 3-point bend testing, the incorporation of Mo mesh in 7YSZ increases the load at yield point, the peak load and the displacement to failure. After isothermal and cyclic oxidation tests at 1050°C for 330 hours, the Mo/YSZ CMC is examined under optical and scanning electron microscopes (SEM). The results show that the NiCrAlY bond coat delaminates from the Mo wire and also forms radial cracks during the spraying process. It is for this reason that the Mo wire suffers from rapid oxidization during isothermal and cyclic oxidation tests, causing separation of the reinforcement from the 7YSZ matrix. Future improvement to the current process will be to select and deposit a more effective oxidation resistant coating on the Mo wire in order to allow the metal frame-reinforced CMC concept to achieve the desired chemical and mechanical properties at high temperatures.

Abstract In plasma spray-physical vapor deposition (PS-PVD), deposition takes place not only from liquid splats, but also from nanosized clusters as well as the vapor phase. As a result, thin, dense, and porous ceramic coatings can be produced for special applications using this method. In this study, columnar-structured YSZ coatings were deposited by PS-PVD on graphite and zirconia substrates and the effect of substrate temperature on coating microstructure was investigated. A deposition mechanism of heterogeneous nucleation is presented based on the observations and findings of the study.

Yttrium aluminum garnet (YAG) is well-known to have desirable physical and mechanical properties, including high temperature phase stability, relatively low thermal conductivity, high hardness, and low density. This combination of properties makes it desirable to pursue YAG as an advanced TBC. Unfortunately, thermal cycle durability is poor because it has higher thermal expansion mismatch stresses compared to conventional 7YSZ. Recently, 250 micron thick YAG TBCs have been produced by the solution precursor plasma spray (SPPS) process. These SPPS YAG TBCs exhibit good thermal cycling properties compared to APS 7YSZ because of the presence of stress-relieving, through-thickness cracks. The SPPS YAG TBCs also exhibit low thermal conductivity, low density and high hardness.

Abstract This work evaluates the high-temperature oxidation behavior of thermal barrier coatings by means of impedance spectroscopy. TBCs consisting of YSZ topcoats and NiCoCrAlYTa bond coats were deposited on Ni-based superalloy substrates by atmospheric plasma spraying. Test specimens were heated in air at 1000 °C for different periods of time from 5 h to 250 h. SEM-EDS analysis of the thermally grown oxide (TGO) shows that it mainly contains alumina and grew at a parabolic rate with increasing oxidation time. The resistance of the TGO, as determined by impedance spectroscopy, was found to increase at similar rate. Impedance spectroscopy also revealed an increase in YSZ grain boundary resistance corresponding to grain boundary cracking that occurred in the first 50 h of heating. The YSZ grain boundary resistance remained relatively constant over the interval of 50 to 150 h, but showed a slight decrease beyond 150 h mainly due to sintering effects.

The vast majority of thermal barrier coatings (TBCs) are made using 7 wt% yttria stabilized zirconia (7YSZ) due to its high thermal expansion coefficient, high fracture toughness, relatively low thermal conductivity and modest use of rare earth elements (Y). Lower thermal conductivity in TBCs is highly desirable because it would allow thinner coatings and/or improved thermal protection. By arranging the porosity in layers using the solution precursor plasma spray (SPPS) process it has been demonstrated that a 7YSZ coating with 15–23% porosity can be reproducibly fabricated having a thermal conductivity of about 0.6W/m·K, approximately half of the thermal conductivity of air plasma spray (APS) TBCs. Preliminary tests show that both cyclic furnace durability and erosion resistance are comparable to APS TBCs.

The standard yttria-stabilized zirconia (YSZ) has been used as thermal barrier coatings (TBCs) in the hot sections of gas turbine engines for several decades. To achieve further improvement to the thermal insulation capability of current TBCs, doping of alternative oxides to zirconia or co-doping of oxides to YSZ has been employed. In our previous study, it has been shown that doping of 7YSZ with titania (TiO2) reduces thermal conductivity of 7YSZ substantially. As TBCs are susceptible to various failure mechanisms, in this study the erosion resistance of TiYSZ at high impingement speed and angle is evaluated along with measurements of hardness (H) and elastic modulus (E). Specimens with 5 different TiO2 doping amounts (5%, 7.5%, 10%, 12.5% and 15%) are fabricated using plasma spraying and high temperature sintering. The erosion test results show that sample with 5% TiO2 (5TiYSZ) suffers the most erosion damage at high impingement angle due to brittle fracture while 10-15TiYSZ samples exhibit less brittle erosion damage which leads to lower erosion rates under the same test condition. When comparing the erosion rates (defined as the loss of sample mass per mass unit of abrasive particles) to the hardness values, they were found to follow the same trend. The addition of TiO2 (10–15 wt%) had the effect of reducing the erosion rate of 7YSZ at high impingement angle.
