Abstract:
In most of machines, rotating parts are supported by many types of bearings which may have different requirements. In a gearbox, bearings are normally used to support gear shafts which allow the shafts to rotate freely and limit the axial and radial motion of the shafts. For improving of gearbox performance, it is important to minimize power losses and have high reliability. Power losses caused by bearings can be significant in gearbox system. To be able to predict bearing power losses accurately can give a better overview of the distribution of power losses in the system and is helpful for improving of gearbox performance. The main purpose of this project is to develop an accurate NJ 406 cylindrical roller bearing friction torque model. Numerous experiments were performed on a bearing test rig modified from a back-to-back gear test rig under different conditions, such as different rotating speeds, different loads, different oil level, etc. Based on the results from the experiments, analysis of three existing models, Palmgren, Harris and SKF, were performed. By separating the main research question into four sub research questions, the analysis and comparing between existing models and experimental data were also separated into load independent friction torque analysis, load dependent friction torque analysis, precision analysis and modeling. The influences of oil level, oil type, oil temperature, rotating speed and load on bearing friction torque were also studied. The results of precision analysis show the results of experiments in this project are repeatable and it is able to develop new bearing models by using these experimental results. Based on the experimental data, after modified, the load independent friction torque from Harris model fits the experimental data well. A new model of load dependent bearing friction torque was developed since none of the three existing models fit the experimental data. Therefore, a new NJ 406 cylindrical roller bearing friction torque model was developed which is modified Harris model for load independent friction torque and the new model for load dependent friction torque.

Abstract:
This thesis is concerned with failure analysis of high strength steel bridge roller bearings.Paper Adescribes how the commonly used Hertz formulas for contact stresses underestimate the actual stresses in practice due to temperature differences, misalignments and other construction-related conditions. In this paper, finite element analyses of bridge roller bearings were carried out to investigate the accuracy of the traditional roller bearing design rules in view of issues such as girder deformability, misalignment imperfections and material nonlinearity. The results first indicated that roller bearings develop contact stress concentrations at the outer edges of the rollers. Second, it was shown that the contact stresses are very sensitive to misalignment imperfections between the bridge girder and the abutment. Third, it was shown that the roller bearings develop inelastic deformation at relatively low loads in relation to the design load.In Paper B, the finite element method was employed to gain an understanding of the behaviour of a cracked bridge roller bearing in service. The cracked roller was considered as a two-dimensional edge-cracked disk subjected to a diametrical compressive line load. The crack parameters, stress intensity factor Mode I, KI and Mode II ,KII were calculated for the relevant load configuration and angle of disk rotation. The calculated data for KIwere also used to check the accuracy of approximate stress intensity factor solutions reported earlier for Mode I. For plain Mode I loading very good agreement was found between the obtained results and data presented in Schindler and Morf (1994). Paper Cis aimed at finding the likely failure mechanism of a bridge roller bearing made of high strength martensitic stainless steel. Spectroscopy and finite element stress analysis of the roller indicated that an initial radial surface crack, found at an end face of the roller and close to the contact region, was induced by stress corrosion cracking (SCC). The initial crack subsequently changed shape and increased in size under growth through fatigue and finally formed a quarter-circle radial crack centred on the end face corner of the roller. Numerically computed stress intensity factors for the final crack showed that crack loading was predominantly in Mode II. For a crack size as observed on the fracture surface, the maximum service load, as specified by the manufacturer, enhanced by a certain roller bearing misalignment effect, was sufficient for failure through fracture.InPaper D, after a brief summary of the history of high strength stainless steel bearings, the paper reviews service experience of failed bearings in Sweden and elsewhere. Accompanying finite element analyses were performed in order to gain better insight into the likely failure mechanism. Finally, thiscomprehensive review leads to a conclusion that identifies the causes of the failures occurred and makes some recommendations.

Abstract:
This thesis presents an interactive computer-graphics geometry interface that simplifies the tapered roller bearing selection procedure. An applications program has been developed that links the CADAM data base to SELECT-A-NALYSIS (SAN), Timken's bearing selection and analysis program. The independent modular format of the SAN preprocessor eliminates the ambiguity and difficulty associated with conventional bearing selection routines. Interactive-graphic menu selection allows program logic to be followed while design geometry is selected from a CADAM model. In addition to the discussion of the program development and structure, step-by-step instructions for an example problem are provided. Complete program listings are also supplied to facilitate future additions and modifications to the preprocessor.

Abstract:
The diploma thesis deals with the issue of bearings noisiness. The bearings noisiness appears as a negative phenomenon in all the mechanical devices that generate any kind of movement. Analysis of this phenomenon enables to analyse the technical condition of the bearing and predict its defects as well. The theoretical part of the thesis is devoted to the vibration diagnostics and noisiness diagnostics, which are deeply linked. The practical part of the thesis deals with the real problem of the bearing’s noisiness in the engineering company. The main asset of this thesis is a design and successful implementation of the measures, which reduce noisiness of the selected type of the bearing.

Rehab, Ibrahim A. M. "The optimization of vibration data analysis for the detection and diagnosis of incipient faults in roller bearings." Thesis, University of Huddersfield, 2016. http://eprints.hud.ac.uk/id/eprint/32636/.

Abstract:
The rolling element bearing is a key component of many machines. Accurate and timely diagnosis of its faults is critical for proactive predictive maintenance. The research described in this thesis focuses on the development of techniques for detecting and diagnosing incipient bearing faults. These techniques are based on improved dynamic models and enhanced signal processing algorithms. Various common fault detection techniques for rolling element bearings are reviewed in this work and a detailed experimental investigation is described for several selected methods. Envelope analysis is widely used to obtain the bearing defect harmonics from the spectrum of the envelope of a vibration signal. This enables the detection and diagnosis of faults, and has shown good results in identifying incipient faults occurring on the different parts of a bearing. However, a critical step in implementing envelope analysis is to determine the frequency band that contains the signal component corresponding to the bearing fault (the one with highest signal to noise ratio). The choice of filter band is conventionally made via manual inspection of the spectrum to identify the resonant frequency where the largest change has occurred. In this work, a spectral kurtosis (SK) method is enhanced to enable determination of the optimum envelope analysis parameters, including the filter band and centre frequency, through a short time Fourier transform (STFT). The results show that the maximum amplitude of the kurtogram indicates the optimal parameters of band pass filter that allows both outer race and inner race faults to be determined from the optimised envelope spectrum. A performance evaluation is carried out on the kurtogram and the fast kurtogram, based on a simulated impact signal masked by different noise levels. This shows that as the signal to noise ratio (SNR) reaches as low as -5dB the STFT-based kurtogram is more effective at identifying periodic components due to bearing faults, and is less influenced by irregular noise pulses than the wavelet based fast kurtogram. A study of the accuracy of rolling-bearing diagnostic features in detecting bearing wear processes and monitoring fault sizes is presented for a range of radial clearances. Subsequently, a nonlinear dynamic model of a deep groove ball bearing with five degrees of freedom is developed. The model incorporates local defects and clearance increments in order to gain the insight into the bearing dynamics. Simulation results indicate that the vibrations at fault characteristic frequencies exhibit significant variability for increasing clearances. An increased vibration level is detected at the bearing characteristic frequency for an outer race fault, whereas a decreased vibration level is found for an inner race fault. Outcomes of laboratory experiments on several bearing clearance grades, with different local defects, are used herein for model validation purposes. The experimental validation indicates that the envelope spectrum is not accurate enough to quantify the rolling element bearing fault severity adequately. To improve the results, a new method has been developed by combining a conventional bispectrum (CB) and modulation signal bispectrum (MSB) with envelope analysis. This suppresses the inevitable noise in the envelope signal, and hence provides more accurate diagnostic features. Both the simulation and the experimental results show that MSB extracts small changes from a faulty bearing more reliably, enabling more accurate and reliable fault severity diagnosis. Moreover, the vibration amplitudes at the fault characteristic frequencies exhibit significant changes with increasing clearance. However, the vibration amplitude tends to increase with the severity of an outer race fault and decrease with the severity of an inner race fault. It is therefore necessary to take these effects into account when diagnosing the size of a defect.

Abstract:
Continuous design and improvements in performance of roller bearings have resulted in an increased power transmission whilst size and spatial requirements have been reduced. Radial cylindrical roller bearings have followed this trend and due to their high performance characteristics (such as high loading capacity and high rotational speed capabilities), they have obtained a firm place as high performance machine elements. An essential characteristic of a radial cylindrical roller bearing is the minimisation of frictional torque for particular operating conditions. In spite of these improvements in design and operation the bearing frictional torque is still usually calculated according to the Palmgren method first published in 1957. However, as a result of the increased performance of radial cylindrical roller bearings and a corresponding wider range of application this Palmgren method is insufficiently accurate for the prediction of frictional torques in modern bearings. Whilst the literature review in this thesis identified a variety of bearing frictional torque calculation methods, most of these methods are based on various ball bearing designs and are not necessarily applicable to cylindrical roller bearings types. As a result an accurate frictional torque prediction method is required for radial cylindrical roller bearings because of customer's demands. Consequently, the current project is combined with the development of a method of frictional torque prediction (FTP - Method), which enables the frictional torque of purely radially and radially and axially loaded radial cylindrical roller bearings to be calculated accurately. The FTP - Method is based on the physical effects producing the frictional torque in a bearing, such as the EHL - theory and a contact analysis to determine raceway rolling resistance, and in addition takes into account the frictional forces of the rib / rolling element end face rolling and sliding contact. Comprehensive experimental tests have been undertaken on different radial cylindrical roller bearing designs (including cage guided and full complement types) for a minimum of three different sizes to validate the derived equations. Good agreement was obtained between the predictions according to the FTP - Method and the measured test data for the frictional torqye of both radially and combined loaded bearings. Moreover, the thermal reference speed and the thermal limiting speed of a radial cylindrical roller bearing can be readily calculated for any operating condition using an explicit equation in the radial part of the FTP - Method. The thesis also presents a calculation program to illustrate a method of bearing design based on the thermal balance within a bearing. The bearing is initially pre-selected according to its life time requirements using a life time calculation. After the lubrication method has been defined a thermal balance can be used to design the bearing.

Jordan, Ivan Keith. "The effects of the slip amplitude and lubricant type on the rate of false brinelling in roller bearings." Master's thesis, University of Cape Town, 1995. http://hdl.handle.net/11427/21503.

Abstract:
Bibliography: pages 79-83.
False brinelling is a wear phenomenon that occurs in stationary rolling element bearings. Vibrations from adjacent running machinery are transmitted to the stationary bearing via the machinery foundations, and result in relative motion between the rollers and the races. This results in wear scars at the point of contact between the rollers and the race. The wear scars result in premature failure of the bearings. There are a large number of parameters that affect the rate of false brinelling. Most of these parameters are not free to be altered by the user of the bearing. There are two parameters that can be altered, the type of lubricant, and the slip amplitude of the vibration. The slip amplitude can be altered by changing the stiffness of the foundation of the equipment. By varying these two parameters it should be possible to limit the amount of damage to the bearing. In the work reported here, a shaker was used to axially vibrate a flat "outer race" in a lubricant bath, against a cylindrical roller. The relative motion was measured by means of a proximity probe. Two lubricants were tested: SAE 30 oil and LGEP 2/1 grease. Two different wear mechanisms, exhibiting vastly different wear rates, were discovered for the oil tests. At low slip amplitudes, smaller than 25um, the results suggested that elastic deformation of the contacting surfaces was the means of displacement accommodation. At larger slip amplitudes the results suggested relative motion between the two contacting surfaces, which was marked by a bifurcation in the wear rate versus slip amplitude curve. The one branch of the curve, which for ease of explanation is called wear mechanism one, exhibited a low wear rate, which increased in a linear fashion with respect to the slip amplitude. The second branch of the curve, wear mechanism two, approximated a step function, with a very rapid increase in the wear rate with respect to the slip amplitude. This rapid increase is followed by a slow linear increase in the wear rate with respect to the slip amplitude.

Abstract:
Axlebox bearings are one of the most critical components of a rail vehicle with regard to safety. An axlebox bearing that breaks during operation can be dangerous for the passengers and expensive for the operator. In-service failure of axlebox bearings has been the cause of many catastrophic accidents. Thus, it is of utmost importance to predict bearing failures as early as possible. This will increase reliability and safety of the vehicle as well as reduce the vehicle maintenance cost. Monitoring of roller bearings is an active research eld, and many methods have been proposed by other researchers. Many of these methods employ complex algorithms to make the most use of the given measurements. The algorithms often lack interpretability and have high computational costs, making them dicult to employ in an on-board system. This thesis proposes an interpretable and transparent algorithm that predicts bearing damages with high accuracy. Meanwhile, it tries to retain interpretability as much as possible. The algorithm is based on Empirical Mode Decomposition (EMD) and Singular Value Decomposition (SVD). These two techniques extract essential and meaningful information from the axlebox accelerations. The algorithm is benchmarked on two benchmark datasets, and the results are compared to the respective literature. Then the algorithm is employed on the railway axlebox acceleration measurements that were taken on an axlebox test bench available at SWJTU. The proposed algorithm can be extended to incorporate additional measurements of dierent types, e.g. sound or temperature measurements. The incorporation of other types of measurements will improve the performance of the algorithm even further.

Abstract:
The connection between contact geometry and fatigue in tapered roller bearings utilized in the railroad environment is still of interest. Roller bearings for railroad applications are typically precision ground with crowned contact geometries to prevent edge loading of components. This normally results in completely elastic Hertzian contact stresses under standard railcar loads. However, under extreme load conditions, detrimental edge loading has been known to occur. It is proposed to develop a tool, using finite element analysis, that can be utilized to optimize complex raceway crown geometries for severe applications. A successful implementation of this tool is presented and validated using proven Hertzian contact theory. Correlation within 5% of the ultimate surface and subsurface stress magnitudes, using finite element modeling, in contrast with proven contact theory is achieved. In addition, analyses of other load conditions and contact geometries in order to illustrate the practical application of the tool are exhibited.

Abstract:
With the constant aim of reducing the turbofan consumption, aircraft manufacturers try to reach higher efficiency by increasing the compressor-turbine speed. In order to limit the fan speed, a planetary gearbox is introduced between the fan and the compressor. Because of their good oil-off performance, roller bearings are often preferred over hydrodynamic bearings for aircraft applications. However, in the case of planetary gearboxes, the roller bearings are submitted to severe centrifugal forces which cause significant power losses and premature cage fatigue that may lead to overall bearing failure. The present work consists in the development of a numerical model for the understanding of the dynamic behaviour of a cylindrical roller bearing working in a centrifugal field. Multi-body dynamics is used, coupled with semi-analytical contact models accounting for the different lubrication regimes encountered in the bearing. In addition, a finite element model is developed to account for the outer ring flexibility that may affect the bearing dynamics. Results are presented for a typical planetary gearbox application in terms of force, speed and power losses. Severe roller/cage impacts are observed and the mechanisms that cause the high power losses and the cage fatigue are explained. The influence of the main model hypothesis is presented. Finally, a study of the influence of the different parameters on the force amplitude and the bearing loaded zone shape and position is performed

This thesis deals with the effect of frequency inverter on the lifetime of roller bearings. The measurement has been carried out on the frequency inverter and induction motor by Siemens in the Switchgear laboratory of Fakulty of elektrical engineering and communication. Data has been recorded and processed on Adash VA4 Pro analyzer. Methods of measuring RMS values and frequency analysis of vibration and current were used for the analysis. Based on the mutual similarity of frequency spectrum, the presence of the high frequency capacitive current in the bearings has been proven. To prevent this, possible solutions have been presented. In the second part of the experiment an effect of changing pulse width modulation (PWM) on vibration was examined. The goal was to make a basic analysis and to provide background material for further research.

Abstract:
Efficiency of internal combustion engines (ICEs) is far from optimal. Due to the continuously increasing demands on CO2 regulations, automobile industries are forced to improve such efficiency. A crankshaft roller bearing (CSRB) can lead to significant improvements in engine efficiency. However, before this can be implemented into an actual engine, several challenges have to be addressed. One such challenge is the satisfactory performance of CSRB. The current crankshaft limits the service life since it must act as a roller bearing raceway. Therefore, better material properties are required for the use of CSRB in crankshaft applications. In order to select suitable material for the CSRB, development of several characterization methods is required. These methods are based on failure modes that are expected to occur in the actual application. Surface initiated fatigue was shown to be the main failure mode that could lead to complete failure of such a component. The following three characterizations needs are identified: material characterization, lubricant characterization and surface roughness characterization. Two of these methods are partially part of this thesis. Material characterization is required to select the optimal steel candidate for the CSRB component. A method was developed to assess the damage modes on a reference 100Cr6 steel pair under conditions prevalent to CSRB application. However, fully formulated oil was excluded from this investigation and only low-additive oil was employed. Micro-pitting and wear damage modes were identified and were later assessed. Different surface roughness combinations were tested, from where micro-pitting regions were identified. In addition, the effects of surface hardness and sliding on micro-pitting and wear were investigated. It was found that hard steel contacts are more prone to micro-pitting damage compared to soft ones, but less susceptible to mild wear. In addition, higher sliding increases the degree of micro-pitting and wear. Lubricant characterization was performed to optimize the engine oil formulation for rolling contacts. A method to assess different engine oils in terms of micro-pitting and wear damages of rolling contacts was employed. The effect of viscosity, additive chemistry and different mixtures of base oils on aforementioned performance were presented and discussed. In addition, lubricant characterization will provide in-depth knowledge for engine oils’ manufacturers to improve engine oil formulations for satisfactory performances of CSRB design.

Full text
Abstract:
Fatigue cracks in bearings either initiate from the surface or from an inclusion below the rolling contact surface. Then, short cracks start to propagate. Short crack grow at considerably faster rates than long cracks subjected to a nominally equivalent stress intensity factor range. One of the explanations for the difference in growth behaviour between short and long cracks is the development of plastic deformation at the advancing crack tip. In order to investigate this effect, the analysis of short crack propagation at bearing loads requires understanding of the fundamental material behaviour. This thesis presents the material characterisation of a bainitic high strength bearing steel, where the yield stress in tension was lower than in compression. This phenomenon is called strength differential effect (SDE). The work studies the influence of the SDE on the cyclic plastic properties, the elastic behaviour of the material, low temperature creep. These mechanical properties are quantified and modelled using continuum models. Paper A focused on the characterisation of the SDE which was modelled using a Drucker-Prager yield surface and a non-associated flow rule. The cyclic mechanical properties were quantified and modelled using combined non-linear hardening. In paper B the elastic behaviour of the material was studied; the material showed non-linear elastic behaviour in uniaxial tension and compression. The elastic modulus was higher in compression than in tension at high stress levels. On the other hand, the cyclic torsion experiments showed that the stress-strain elastic relation in shear was linear. A non-linear elastic model was proposed. Low temperature creep was studied in Paper C, where the creep strains were quantified in tension and compression. The material showed higher creep strains in tension than in compression for the same stress level and the influence of the SDE in low temperature creep was analysed. The short crack growth in the bainitic steel was analysed through simulations in Paper D. The material model described in Paper A was implemented in a material subroutine. The simulations captured the development of plastic strains as the short crack becomes long. The material model could qualitatively describe the experiment results, where the change in rate as the crack advanced from short to long was ascribed to the growing plastic zone ahead of the crack tip.

Abstract:
Outokumpu Stainless AB operates in the production and development of stainless steels. In their hot rolling mill in Avesta there is a need to introduce an equipment to shift bearing housings on the steckel mill work rolls. Today this is accomplished manually with an overhead crane, jack, sledgehammer and pry-bar. It causes strain on the operators and the equipment may be damaged in the process. On behalf of Outokumpu Stainless AB, Bilfinger started this project as a thesis with the objective to develop a design proposal for a machine that meets the requirements for an easier and better handling of the bearing housing changes. In this thesis the author presents some concepts on how the machine could work, analysis of forces which occur when the roll assembly is placed on the table, a simple model to estimate the needed force to remove the bearing housing from the work roll as well as force and FEM analysis of the machine. The result was a machine consisting of a table to place the roll upon and two pullers, one for each bearing housing, which brings the bearing housing with it when actuated by a hydraulic cylinder. The machine meets all of the set requirements except for the production cost and the power of the hydraulic cylinder while retracting (30% lower). A rough estimation of the production and installation cost is estimated at just over 1 MSEK.

Abstract:
Piezoelectric power harvesting is a field of active research. Most piezoelectric power harvesters are designed around harvesting energy from vibrations. This thesis is a feasibility study in collaboration with SKF to investigate whether or not a useful amount of power can be extracted from a piezoelectric tube mounted inside the roller of a bearing, based purely on harvesting power from mechanical strain instead of ambient vibrations, with the goal of replacing bulky single-use batteries as the power source for SKF's sensor roller technology. The methodology consisted of constructing and simulating a multiphysics model in COMSOL Multiphysics, and simulations were performed using three sets of parametric studies. Necessary material properties for the middle epoxy layer bonding the roller and piezo tube together were determined, before characterizing the piezoelectric behavior in relation to the magnitude of the applied load and the rotation of the roller. Simulation results indicate that approximately 0.64mW of power can be harvested from a single piezo tube under nominal operation in the test case, which is sufficient to power the sensor roller circuitry. In addition to simply replacing batteries as a power source, the technology opens up possibilites for more widespread adoption of sensor rollers in other applications.
