5-axis CNC milling machines are important in a number of industries ranging from aerospace to consumer-die-mold machining because they can deliver high machining accuracy with a spindle tilting capacity. Most of these machines have serial mechanisms so that low static and dynamic stiffness become very critical design issues especially for high speed machining. Parallel mechanisms have recently received attention from machine tool designers because of their inherent potential for stiffness and because of their compactness. However, much of the promised advantages of parallel machines only occur within a very small region of their workspace with the expense of the large machine-tool foot print. We discuss some of the kinematic and structural challenges to extracting machining performance from serial and parallel machines. We compare a hybrid machine, which combines serial and parallel mechanisms, with typical serial and parallel machines such as Euler angle machines and the Hexapod. In particular, we consider singularities, reversal characteristics, and manufacturability. We show that hybrid machines can benefit from the advantages of serial and parallel mechanisms while avoiding most potential pitfalls of both mechanisms. However, hybrid structures can suffer from the manufacturing problem of over-constraint. We show that the degree of over-constraint depends on the size of the parallel machine. We have designed and fabricated a small hybrid 5-axis motion platform, the MIT-SS-1, which can tolerate this over-constraint through a novel layout of axes. Numerical and experimental test results of the MIT-SS-1 are presented and compared. Finally we show that this structure has potential as a small 5-axis CNC milling machine.

Tool wear is a major obstacle to realizing full automation in metal cutting operations. In this thesis, we designed and implemented a low cost Tool Condition Monitoring (TCM) system using off-the-shelf sensors and data acquisition methods . Peripheral end milling tests were done on a low carbon steel workpiece and the spindle vibration, cutting zone temperature and spindle motor current were recorded. Features from these data sources were used to train decision tree models in MATLAB with the aim of classifying the stages of tool wear. Results showed that the feature sets fusing information from all data sources performed the best, classifying the tool wear stage with up to 93% average accuracy.

Full textCourses related to mechanical sciences must offer to their students theoretical and practical lectures on CNC machine programming. The possibility of viewing the transformation of a programme in to a manageable part constitutes an incentive to the students. A CNC machine is an essential piece of equipment for such practical classes. A number of schools cannot have a CNC machine because of its high cost. Thus, in the present work, the development of a low-cost CNC milling machine as an alternative for academic purposes is presented. For the selection of the mechanical elements of the CNC machine, a combination of variants method and morphological analysis was used. Then, the design concept was carried out and its cost estimated. Using the value analysis through the FAST, Mudge and COMPARE techniques, the critical points that could increase unnecessary machine cost were examined. It was possible to assess how to work with the resources transference.

Full textThis quantitative research project investigates the utilization of emerging technologies within the arts with a view on establishing an interdisciplinary approach between ceramics and engineering. The traditional manufacturing method of producing master moulds is a time-consuming process for the studio ceramicist. This study explores whether computer-aided design (CAD) and computer numerical control (CNC) milling can accelerate the design and manufacturing process when developing master moulds as an alternative to using traditional methods. It investigates whether SolidWorks® can be applied as a suitable CAD design tool for the creation of ceramic vessel forms in order to reduce the design development time frame. It furthermore investigates whether CNC milling can be used as a viable manufacturing technology for the making of vessel prototypes and master moulds from CAD data, the overall objective being to improve and accelerate the plaster of Paris master mould manufacturing process for the batch production of studio-based ceramic artefacts. Findings from this study indicate that emerging technologies have a lot to offer the artist when it comes to providing new possibilities for the creation of artefacts and that SolidWorks® and CNC milling can be utilized as a viable interdisciplinary manufacturing approach between ceramics and digital manufacturing technologies.

Abstract High speed technology is the trend of tool machine development, including high speed machining(HSM) and high speed feed (HSF), which are both high speed processing. The so called high speed processing is to combine the technology of HSM, HSF and low radial/axial cutting depth to reach the precision of only few µm. High speed machining and feed are important technologies to improve productivity efficiency by high speed spindle and offering. The thesis aims to research on effects of different cutting processes by high carbon S50C-type steel and middle carbon P5-type steel of disposable blade to compare different cutting and offering speed. The cutting characteristic under different cutting and offering speed is investigated to find out better cutting process condition. Different cutting forces, the wear of blade and the type of cutting are compared in the study. Besides, the efficiency and surface coarse roughness of the refinement piece under high speed cutting is examined. After experiment, it can be found that, by decreasing the force of the cutting blade, the surface brightness of the working piece can be improved, thus better cutting refinement can be obtained. Moreover, the cutting of middle carbon P5-type steel presents bad cutting strips, while the cutting of high carbon S50C-type steel presents better cutting conditions.

This research primary intention for establishes a set of CNC milling machine on-line gauging system, after the actual processing, after may gauge the processing immediately the milling depth, and may figure out the milling depth immediately the extent of the error, uses this gauging system to be possible effective to reduce the gauging work piece the time cost. This research gauging system uses the way for the non-contact gauging, the use measuring instrument for the laser displacement idea, matching is the VB formula, the gauging experiment divides into two parts, the first part for confirms this gauging system using the slip gauge the system error, its gauging method for the use different way gauging mechanical zero point to the platform distance value, the gauging result may obtain the gauging measuring accuracy is 0.0455mm; The second part for gauges the work piece, its gauging method for uses the work piece the height difference, take the first gauging as the datum, then makes the second gauging, penetrates two time gauging to carry on the computation, may obtain the work piece actual milling depth, again carries on the computation with the design size, finally may obtain the gauging extent of the error. This gauging system highly repeatability error maximum value is 0.0162mm, the minimum value for - 0.0065mm, the measuring accuracy is 0.0228mm.

The main purpose of this thesis is to realize the wear detection and size identification of the ordinary milling cutter of CNC milling machine. In the process, the microscope lens and image processing technology are used to complete the precise automatic detection of the milling cutter and apply to the cutting of the tool before machining. If the milling cutter is abnormal, it can be replaced in advance to reduce the time required for subsequent abnormalities and reduce the risk of out-of-tolerance caused by abnormal tool processing. And it can also reduce the demand of machine inspection personnel and reduce personnel costs. The automatic detection method proposed in this thesis is mainly based on the following steps. The first step is to determine the tool type by using the Sobel edge detection to create a shape template. The second step applies the discriminating image to the corresponding pre-processing, the techniques of color extraction and gray value filtering are used to filter the background noise to highlight the cutter portion to be detected, and then integrate three kinds of image processing such as binarization, open operation and edge detection technique, so that more accurate the detection site. The third step is to accurately position the edge image after Sobel so that each cutter image can be placed in the middle of the image plane. Finally, the pixel area of the edge is detected to determine whether the milling cutter is available. In this thesis, the four commonly used milling cutters are used to realize the experiments. The experimental results show that the image detection technology proposed in this thesis can achieve a 95% success rate in the dimension identification and wear detection of the cutter tip. Therefore, the detection technology proposed in this thesis is quite practical and feasible, and can meet the needs of the industry.

Full textThe work developed and presented on this dissertation tends to the installation and configurations of a 5-axis CNC machine with the creation of working procedures intended to build a stable workflow that can be employed by any individual expected to use the machine. Being a large field within mechanical engineering as well as being involved in a large selection of different industrial sectors, the concept of 5-axis machining will be explored to develop knowledge in terms of CAM programming and manipulation/optimization of toolpaths. The importance/functioning of the transmission of information both from post-processor to the controller and from the controller to the actual machine is also a critical point in this work as they are directly related to the quality of the parts produced. To accomplish this, the theoretical knowledge foundations regarding CNC machining work were researched, studied, and explained. Furthermore, the machine model in question (HY-6040 5-axis CNC Router) was meticulously analysed regarding to the machines structure, post-processor, and controller. Upon assembling all this information, and through the production of some test parts, a permanent manufacture workflow for different machining approaches was established and described.
O trabalho desenvolvido e apresentado nesta dissertação tende à instalação e configuração de uma máquina CNC de 5-eixos, com a criação de procedimentos de trabalho destinados a criar um fluxo de trabalho estável que possa ser empregue por qualquer individuo que pretenda utilizar a máquina. Sendo um grande campo dentro da engenharia mecânica e estando também envolvido numa grande seleção de diferentes setores industriais, o conceito de maquinagem em 5-eixos será explorado com a finalidade de desenvolver conhecimentos a nível de programação CAM e manipulação/otimização de trajetórias de corte. A importância/funcionamento da transmissão de informação quer do pôs-processador para o controlador, quer do controlador para a máquina constituem também um ponto critico neste trabalho já que estão diretamente relacionados com a qualidade das peças produzidas. Para a realização de tal, foram pesquisados, estudados e explicados os fundamentos do conhecimento teórico relativamente ao trabalho de maquinagem CNC. Para além disso, o modelo da máquina em questão (HY-6040 5-axis CNC Router) foi meticulosamente analisado quanto à estrutura da máquina, pós-processador e controlador. Após reunir toda esta informação, e través da produção de peças teste, foi estabelecido um fluxo de trabalho de manufatura (CAD/CAM/Maquinagem) para diferentes abordagens de maquinagem.

A feeding device is designed and manufactured to feed a CNC lathe and milling machine with small rods continuously and smoothly. The small rods to be handled have different shapes at its two ends. Large amount of the rods are initially disordered in a hopper, and the desired feeding devices must have the ability to unscramble, orientate, and convey them to the working position precisely. Possible solutions of the feeding devices are determined by using the morphological chart analysis method. A prototype of the best solution is then built for verifying its ability, and the experiments show that it is satisfactory to the design requirements.

The virtual reality (VR) technology has been researched and developed dramatically in recent years. Its importance and application, in engineering and education, have been discussed and displayed in various science conferences. In engineering, many works have been proposed relating to VR technology at universities and research institutes around the world. Despite of what scientists have achieved, VR technology is still a broad and worth topic to research and discover at the moment and in the future. Along with development of VR technology in engineering, this thesis proposes a new method in modeling and simulation of virtual machine tools. Three kinds of five-axis CNC milling machine tools are taken as research objects: Head – Table machine, Head – Head machine and Table – Table machine. The machine configurations are constructed basing on a LNC-M520HC five-axis machining center in the Remote Virtual Rapid Manufacturing Laboratory, Department of Mechanical Engineering, National Kaohsiung University of Applied Sciences, Taiwan. The method mainly uses CATIA software to build, define and simulate these three machines. The kinematic relationship between the components, home position, travel limits, etc of the machines are defined. The virtual machine tools then are simulated with three certain manufacturing processes. During the simulation, tool-path and cutting process with work-piece deformation are dynamically displayed and edited. Besides, the collision between components of the machines could be detected and avoided. After that, VERICUT software is employed to model these three types of five – axis machine. For Head – Table machine, one machining program is used to test this machine. In which, this program is created by CATIA software. The simulation is conducted in both of two cases of using APT code and NC code. The NC code is created from APT code by using post – processor software. Also, an experiment is installed and run on real machine. At the end of machining process, the machined part is compared with simulation result. The significance of the proposed method is that it can be applied in engineering as well as in training and education. This issue is briefly discussed at the end of the thesis.

Because of so many problems in the traditional CNC machine tool interpolator design, this paper presents a new type of it that is capable of generating the cutter path for ball-end milling of a free-form surface. The surface interpolator comprises three major points as follows: On-line algorithms for cutter-contact CC path scheduling, CC path interpolator, and tool offsetting. There are three kinds of interpolator algorithms, iso-parametric, iso-scallop and iso-planar respectively. The proposed surface interpolator gains the advantages for minimizing the data feeding to the CNC machine tool and maintaining the desired feedrate and more position accuracy along the CC path.

In recent years, with the rapid development of information industry, personal computer industry as well as PC-based automation industry is promoted. Due to open infrastructure and environment of PC hardware and software, it becomes a trend to apply the PC-based controller to plant automation. This research based on CNC tool and changed controller from original module to domestic PC-based module. Moreover, PLC process was used for tool. In the open PC infrastructure, the human-machine interface linked to controller and our milling-operation system was integrated. Thus the intelligent tool system was constructed. The milling-operation system in this research is designed for 2.5D manufacture including facial, bagged, stalactic, marginal, and drill milling. We expect that the products which users demand are manufactured by this system without adopting NC programming. Eventually, this research verified correctness and feasibility by laser measurement and actual cutting.
