Abstract:
In order to find the alternative to conventional oil based coolants on the basis of environmental aspects, the present work investigates the effectiveness of Liquid N2 as eco friendly coolant in the grinding of AISI D3 steel with Aluminum oxide (Al2O3 ) as grinding wheel. The experiment was examined in terms of surface roughness, grinding forces, grinding zone temperature, and material removal rate (MRR) in the Grinding of AISI D3 steel under various grinding conditions. The performances of liquid nitrogen cooling were compared with the conventional oil cooling and found that 30-32% reduction in the surface roughness, 30-34 % reduction in the grinding zone temperature, and about 8 % reduction in grinding forces were observed. It was also found that even at higher MRR, better surface quality obtained. In this study, it is clearly revealed that reduction in the grinding temperature leads to improvements in the grindability and cryogenic cooling by liquid N2 as better coolant in the grinding of AISI D3 steel.

Abstract:
A high-throughput method for the discovery of structural materials requires a large number of samples with highly reproducible properties. We propose using spherical micro-samples, which can be quickly produced by molten metal single droplet processes with high geometrical reproducibility. However, geometrical reproducibility does not automatically yield in the reproducibility of specific properties that are governed by the microstructure and thermal history of the samples. This work evaluates the reproducibility of two different steels (AISI D3 and 5140) in their as-synthesized state without additional heat treatment. By determining a set of well-established high-throughput descriptors by electrochemical analysis, particle-oriented peening, and micro machining, we show that high reproducibility can be achieved. Additionally, the determined properties correlate well with their austenitic (AISI D3) and martensitic (AISI5140) state. The AISI D3 shows an improved corrosion resistance, increased cutting forces during machining, and a higher deformation during particle-oriented peening. The reproducibility of the sample synthesis indicates that this type of sample is well suited for high-throughput methods to find new structural materials.

Abstract:
The effect of deep cryogenic treatment (DCT) on corrosion resistance of steels AISI 52100 and AISI D3 is investigated and compared with conventional heat-treated counterparts. DCT’s influence on microstructural changes is subsequently correlated to the corrosion resistance. DCT is confirmed to reduce the formation of corrosion products on steels’ surface, retard the corrosion products development and propagation. DCT reduces surface cracking, which is considered to be related to modified residual stress state of the material. DCT’s influence on each steel results from the altered microstructure and alloying element concentration that depends on steel matrix and type. This study presents DCT as an effective method for corrosion resistance alteration of steels.

Abstract:
This paper deals with the effect of machining parameters on tool wear, surface roughness and cutting forces in dry turning of low carbon steel with deep cryo-treated AISI D3 tool steel. AISI D3 tool steel was used for preparation of cutting tools as per International Standard Organization (ISO: 3685-1993). Deep cryogenic treatment ([Formula: see text]C) of D3 tool steel was carried out at different holding time (12[Formula: see text]h, 24[Formula: see text]h and 36[Formula: see text]h) followed by tempering at [Formula: see text]C for 2[Formula: see text]h. Taguchi’s L27 orthogonal array is used for optimizing the process parameters during machining process. Analysis of variance (ANOVA) was carried out to study the significance of the input parameters. Mathematical models were developed using linear regression analysis for validating results. The tool worn surface shows the abrasion wear and oxidation wear were the main wear mechanisms observed under higher speed and feed rate cutting conditions.

Abstract:
AISI D3 steel is a new kind of hardened tool steel with excellent wear resistance. This hard material receives wide promotion, investigation, and application in the die manufacturing industries. In the machining of AISI D3 steel, tool wear has a close relationship with the presence of different constituent elements in the workpiece material and cutting conditions. This study reports an improved experimental investigation approach to the analysis of effect of cutting speed, feed rate, and depth of cut on cutting forces, surface roughness, tool wear, and chip morphology in high-speed turning of AISI D3 steel using a hybrid TiN-coated Al2O3 + TiCN mixed ceramic insert. The range of each parameter is set at different levels for the analysis purpose. The experimental observations show that the cutting force is predominantly influenced by the feed rate accompanied by the depth of cut. The predominant factor influencing flank wear is the feed rate accompanied by the depth of cut and cutting speed. Feed rate is one of the dominating factors that influences the surface finish characteristics. The characterization of tool wear and chip morphology was performed by a scanning electron microscope supplied with energy-dispersive X-ray spectroscopy pattern. The results demonstrated that the predominant wear mechanism of the multilayered hybrid-coated tool was flank wear, crater wear, adhesion wear, and abrasive wear.

Abstract:
Emission of toxic substances is the major occupational and environmental problem associated with this process. These emissions may cause adverse health effects to the operators and has the direct impact on the environment. The present investigation was conducted to study together the environmental and machining aspects of EDM process. The work aims to investigate the emission and machining parameters in EDM process using different workpiece material viz; like aluminum, mild steel and AISI-D3 tool steel with EDM 30 as a dielectric fluid and brass as a electrode. The results showed that the aluminium workpiece material gave a higher emission rate and MRR compared with mild steel and AISI D3 tool steel due to the low melting and boiling temperature. Among the process parameters, peak current and pulse duration was found to strongly affect the emission and performance aspects.

Abstract:
Accompanying the development of industry, the demands for alloy materials having high hardness, toughness and impact resistance are increasing. Wire EDM machines are used to cut conductive metals of any hardness or that are difficult or impossible to cut with traditional methods. The machines also specialize in cutting complex contours or fragile geometries that would be difficult to be produced using conventional cutting methods. Machine tool industry has made exponential growth in its manufacturing capabilities in last decade but still machine tools are not utilized at their full potential. This limitation is a result of the failure to run the machine tools at their optimum operating conditions. The problem of arriving at the optimum levels of the operating parameters has attracted the attention of the researchers and practicing engineers for a very long time. The literature survey has revealed that a little research has been conducted to obtain the optimal levels of machining parameters that yield the best machining quality in machining of difficult to machine materials like die steel AISI D3. The die steel AISI D3 is extensively used for hot-work forging, extrusion, manufacturing punching tools, mandrels, mechanical press forging die, plastic mould and die-casting dies, aircraft landing gears, helicopter rotor blades and shafts, etc. The consistent quality of parts being machined in wire electrical discharge machining is difficult because the process parameters cannot be controlled effectively. These are the biggest challenges for the researchers and practicing engineers. Manufacturers try to ascertain control factors to improve the machining quality based on their operational experiences, manuals or failed attempts. Keeping in view the applications of material AISI D3 die steel, it has been selected and has been machined on wire-cut EDM (EZEECUT PLUS WIRECUT EDM) of Electronica Machine Tools Limited. The objective of the present work was to investigate the effects of the various WEDM process parameters on the surface roughness and to obtain the optimal sets of process parameters so that the quality of machined parts can be optimized. The working ranges and levels of the WEDM process parameters are found using one factor at a time approach. The linear regression analysis has been used to investigate the effects of the WEDM process parameters and subsequently to predict sets of optimal parameters for best surface finish.

Abstract:
In this research paper Wire-Electric Discharge Machining (WEDM) is applied to machine AISI-D3 material in order to measure the performance of multi-objective responses like high material removal rate and low roughness. This contradictory objective is accomplished by the control parameters like Pulse on Time (Ton), Pulse off Time (Toff), Wire Feed (W/Feed) and Wire Tension (W/Ten) employing brass wire. Here the orthogonal array is used to developed 625 parametric combinations. The optimization of the contradictory responses is carried out in a metaheuristic environment. Artificial Neural Network is employed to train and validate the experimental result. Primarily the individual responses are optimized by employing Firefly algorithm (FA). This is followed by a multi-objective optimization through Genetic algorithm (GA) approach. As the results obtained through GA infer a domain of solutions, therefore Grey Relation Analysis (GRA) is applied where the weights are considered through Fuzzy set theory to ascertain the best parametric combination amongst the set of feasible alternatives.

Abstract:
Adolescent idiopathic scoliosis (AIS) is associated with osteopenia which could persist into adulthood affecting attainment of Peak Bone Mass thus resulting in osteoporosis in late adulthood. We previously reported a randomized double-blinded placebo-controlled trial(the Cal study) showing significant bone health improvement with 2-year calcium(Ca)+Vit-D supplementation for AIS girls. This study addressed the important issue whether bone health improvement from the initial 2-year Ca+Vit-D supplementation could persist as subjects approached towards Peak Bone Mass at 6-year ie after 4-year of supplement discontinuation. This was an extension of the Cal study on AIS girls (11–14 years old, mean age=12.9 years, Tanner stage<IV) with femoral neck aBMD Z-score<0 and Cobb angle≥15∘. 330 subjects were randomized to Group1(placebo), Group2(600mgCa+400-IU-Vit-D3/day) or Group3(600mgCa+800-IU-Vit-D3/day) for 2-year supplementation after which supplementation was stopped. Investigations at baseline, 2-year and 6-year included High-resolution Peripheral Quantitative Computed Tomography(HR-pQCT) at distal radius and Dual Energy X-ray Absorptiometry(DXA) at both hips. 270(81.8%) subjects completed 2-year supplementation when changes in left femoral neck aBMD, trabecular vBMD, Trabecular BV/TV, Trabecular Number and Trabecular Separation indicated significant bone health improvement with Ca+Vit-D supplementation(p<0.05). At 6-year(mean age=19.2 years), no between-group difference on bone parameters was noted except increase in Cortical Thickness being greater only in Group3 than in Group1. After 4-year supplement discontinuation, the treatment effect from the initial 2-year supplementation mostly dissipated indicating the need of continued supplementation in AIS girls to sustain therapeutic improvement on bone health as subjects approach towards Peak Bone Mass.

Abstract:
In this research, single pass cutting of HCHC (High Chromium High Carbon) die steel AISI D3 Grade has been used where material removal rate (MRR) and surface roughness (SR) are of primary importance. In general, achieving a high level cutting speed with a better surface finish is extremely difficult task because in wire cut electric discharge machining (WEDM), no particular parametric combination is expected to yield simultaneously in the best MRR and the best SR. Hence it can be considered as multi objective optimization problem. This research presents an attempt at multi objective optimization of the process parametric combinations by modeling the process using artificial neural network (ANN). A feed forward back propagation neural network based on matrix experimental design is developed to model the WEDM process. Based on the developed model, different response parameters are calculated for various input parameter setting. Finally they are compared to find out optimal combination of machining parameter setting. Electronica make EZEECUT PLUS model has been used for experimentation and a methodology has been suggested to determine the optimal combination of control parameters in WEDM. Research findings in the area of machining HCHC die steel through WEDM process will open up a new horizon and will certainly solve various challenging problems faced by the engineers and die makers in the field of modern manufacturing industry.

Abstract:
In this paper the effects of machining parameters on the surface roughness (Ra) in cylindrical wire electro discharge machining (CWEDM) are investigated. CWEDM is a new technology in which a rotary axis is added to a usual Wire EDM machine. In this process, a new machining parameter, such as rotational speed, is introduced, which changes the normal machining conditions in conventional wire electrical discharge machining (WEDM). Current paper investigates the effects of main parameters of CWEDM including power, voltage, pulse-off time, rotation speed of rotary axis and form factor (cone angle) on the surface roughness in CWEDM. This has been done by means of the technique of design of experiments (DOE); the three levels fractional factorial method (3k−p) was used for studying the selected factors which allows us to carry out the above-mentioned analysis performing a relatively small number of experiments. Analysis of Variance (ANOVA) has been used to determine significant factors; also an equation based on data regression has been presented. Results from ANOVA show that power is a significant variable to surface roughness of cylindrical wire-EDMed AISI D3 cold worked steel parts. The surface roughness of test specimen increased as power and voltage increased and pulse off time and rotation speed decreased. Surfaces of the cylindrical WEDM parts were examined using Scanning Electron Microscopy (SEM) to identify the macro-ridges and craters on the surface. Cross-sections of the EDM parts are examined using the SEM to quantify the sub-surface recast layers and heat-affected zones under various process parameters and to determine their relation with surface roughness of parts.
