Currently, the construction of machine tool foundations is a complicated and lengthy procedure with a limited flexibility. In this paper, we present a novel system for constructing machine tool foundations that replaces the need for concrete or concrete-polymer hybrids with a low melting point (LMP) alloy. The system uses a hot bath method to maintain the LMP alloy grouting in liquid form. A fixing device is used to control the embedded depth and positional accuracy of the foundation bolt assembly. The grouting material is injected into the foundation pit by a filling device. This can be extracted from the foundation pit in a later stage with the aid of a recycling device, enabling new machine tool foundations to be manufactured by reusing the LMP alloy grouting material. A prototype was built to test the proposed design. The results show that the system can construct machine tool foundations in a single application, without the delays associated with concrete-based construction, lowering both the economic and environmental cost.

The 3D printing, as a modern manufacturing method, is becoming more widespread and overrides the usual industry conventions. While it was mainly known in the production of plastic parts, nowadays metal-based versions are also becoming more widespread. Reputable machine tool manufacturers such as DMG Mori or GE compete with each other to create equipment for this technology for the industry, where there is a growing market for such machines. My article seeks to answer the question of where these tools have a place in the industry, whether they can be considered as machine tools, and decide that the procedures describing the construction of machine tools could be applied to them.

Machine tools are built based on cast-iron bodies. Cast iron well dumps down vibrations and is dimensionally stable. Therefore, many conventional machine tools are modernized and modified into CNC machine tools based on the seasoned old bodies of those machine tools. Nevertheless, CNC machine tools are also manufactured based on polymer concrete, which vibration damping ability is even better. On the other hand, attempts made in the past by leading machine tool manufacturers to use welded frames in CNC machine tools failed. The revival of interest in welded frames was spurred by economic considerations, as steel systems are much thinner compared to cast-iron ones. They are able to carry the same loads. The construction of CNC machine tools with a welded steel frame undertaken at the Institute of Mechanical Technologies (ITM) of the Czestochowa University of Technology is an attempt to solve this constructional problem. The machine tool frame was designed with use of CAD solid works system. The ultimate success of using the welded frame is determined not only by the frame itself, but also generally the design of the machine tool and its operation parameters. The welded frame was used for a high-accuracy three-axis milling machine. In this respect, it is equal of professional machine tools manufactured by reputed companies. It can be either a production machine tool or a test stand.

Thermal effects are the most dominant source for displacements in machine tools and thus work-piece inaccuracies during the manufacturing process. A promising strategy to meet the ever-increasing accuracy requirements is the use of predictive models for, e.g., parameter and design op-timizations or online correction of the thermally induced error at the tool center point (TCP) in the pro-duction process. However, these techniques require fast but precise simulations. The need for high model accuracy is in direct contrast to the desired real-time capabilities. Model order reduction (MOR) is an attractive tool to overcome this problem. A modeling toolchain, which is tailored for the effective construction of fast and accurate models is proposed and demonstrated, emphasizing the involved MOR step.

In this work, the calculation of Maag gear shaper cutter parameters is performed for spur gears with helical teeth in three variants – straight-tooth tool with machine offset, helical-tooth tool without machine offset and helical-tooth tool with machine offset. It is therefore a prerequisite that the manufactured involute gearing has helical teeth for each variant. The created CAD program is universal and can be used for construction in other combinations as well. The tool clamping angles on the tool holder, the cutting geometry of the cutter and the characteristic of the gearing are introduced into the calculation. The output of the work will be then calculated individual parameters of the Maag shaping cutter in the tooling system, necessary for its construction. The calculation are performed in program T-Flex CAD and the summary output is graphical 2D/3D representation of the rack-shaped cutter in its base, normal and side planes, always in a different design based on the change of the tool input data and gearing characteristic. The analysis of the tool´s involute profile was solved by vector calculus and matrices and by rotating the tool in the chosen coordinate systems. The specific calculation of the tool parameters will be solved using goniometric functions.

This especially refers to large-size constructions, welded elements and any items whose disassembly is technically difficult. The authors present tasks performed by the operators of portable machining equipment, working conditions, construction and characteristic features of portable machine tools on the example of a portable boring machine, milling machine and flange facing machine. The presented characteristics can influence the safety of work with these machines. The information given in the article were used to asses risk at the position of a portable machine tool operator. The assessment was conducted using the Risk Score method taking into account four stages of using portable machine tools, i.e. transport, assembly/disassembly, machining and maintenance. The result of the conducted risk analysis is the proposal of possible risk reducing actions. Due to the specificity of the operation of portable machine tools which significantly impedes the development of a machine tool which would be safe in and of itself, the proposed actions refer mainly to organisational solutions. The work presents also the thesis that it is possible to decrease the risk at this position thanks to the use of numerical control in a portable machine tool. Such a solution may reduce exposure to some identified threats. The issue is presented on the example of a prototype of a portable flange facing machine developed in the Institute of Mechanical Technology ZUT in Szczecin.

Machine tool rams are important constructional elements found on vertical lathes as well as on many other machines. In most cases, a machine tool ram constitutes an assembly with significant dynamic compliance that affects the machine’s ability to achieve stable cutting conditions. There are various solutions for increasing a machine tool ram’s stiffness and damping. This paper describes an innovative concept of a two-axial electromagnetic actuator for controlled vibration dampers with high dynamic force values. The described solution is purposefully based on the use of standard electric drives. As a result, the size of the actuator is easier to scale to the required application. The solution is designed as a spacer between the end of the ram and the head. The paper presents the actuator concept, construction design, current control loop solution and experimental verification of the controlled vibration damper’s function on the test ram in detail. The presented position measurement concept will enable the use of non-contact position sensors for motor commutation as well as for possible use in vibration suppression control. Applications can be expected mainly in the field of vibration suppression of vertical rams of large machine tools.

CNC machine tools are currently predominating in the machine-building industry. Generally, these machine tools are equipped with control systems supplied by the world's leading manufacturers, such as Siemens, Fanuc or HeidenHein, and are very expensive. In parallel, many cheap amateur and semi-professional CNC machine tool solutions are being developed. Below, a CNC milling machine of welded construction is described, which is intended to be, at the same time, a test stand. The design of the milling machine is based on steel closed sections of a large cross-section and a big wall thickness. This has allowed a rigid frame structure to be obtained. To obtain high displacement accuracy, high-accuracy profiled rail slideways have been used, along which pre-stressed linear ball bearings move. The machine tool has been furnished with a fourth numerically controlled axis, which is demountable.

The work is devoted to the issue of ensuring the accuracy of processing on machine tools with numerical control due to the correction of the temperature error. The construction of a system for correcting the temperature error of a tool using the automatic part measurement of device is considered. Analysis of various sources shows the method for correcting machining errors, caused by static and dynamic factors and based on the technology of automatic measurement of the part on the machine is considered in the literature. However, the issues of correction the temperature error using the technology of automatic measurement of tool parts in the open press are presented insufficiently for practical implementation. Therefore, this paper presents the developed methodology for the practical implementation of control algorithms for machine tool working elements that compensate its temperature error using automatic part measurement technology. The methodology contains seven main stages, covering four areas of work: experimental; mathematical program; measurement and preparation of control programs for machine tools with numerical program control. It is proved that the presented method allows developing an individual automated system for correcting the resulting temperature error for any machine. The most important areas for increasing the efficiency of such a system are to ensure the completeness of the experimental base and the accuracy of setting algorithms for correcting the temperature error of the machine.

Purpose Steel and reinforced concrete are among the most common structural materials used in the construction industry. Cost and the speed of construction have been usually the main criteria when selecting a building’s structural system, whereby the environmental impact of the structural material is sometimes ignored. Availability of an easy-to-use tool for environmental assessment of the structural alternatives could encourage this evaluation in the decision making. The purpose of this paper is to introduce an automated tool for the environmental assessment of the on-site construction processes of a building structural system, which calculates the energy consumption and carbon emissions of the structural system as a parameter for comparison. Design/methodology/approach This assessment tool is implemented using a building information modeling (BIM) platform to extract structural elements and their key attributes, such as type, geometrical and locational data. These data are processed together with a productivity database to calculate machine hours, and then predefined energy and carbon inventories are used to assess the energy consumption of the structural system in the erection/installation stage. Findings This assessment tool provides an automated and easy-to-use approach to estimate energy consumption and carbon emissions of different structural systems that are modeled in a BIM platform. The results of this tool were within the ranges reported by the available studies. Originality/value This research project presents a novel approach to use BIM-based attributes of the structural elements to calculate the required efforts, i.e. machine hours, and assess their energy consumption and carbon emissions during construction processes.

All components of a huge machine tool need to work together perfectly to ensure not only a quality finished product, but operator safety. One of those many components is the material of support panels and moving parts in the machine construction. Mechanical structure of the machine, in most cases does not reach the technical level of regulatory techniques or electric drives and potential increase in dynamics, speed or accuracy of the machines remain unused. Used classic construction materials, steel or light alloy then zoom in to limit their physical capabilities. Designers have machine tools or robots are forced to solve the formidable task in the form of reducing the weight of the moving parts while maintaining or even increasing stiffness with respect to the thermal stability or damping. Laminates are for construction of production machines, robots and manipulators of crucial importance. One big advantage is the high rigidity while maintaining low specific weight. The presented paper is focused on the investigation of composite sandwich construction produced by prepreg technology, which is the suitable production choose for construction of machine tools parts. First of all, the production of sandwich structures with cork core, honeycomb core and foam cores are compared and described. In terms of the production process it is a method very friendly to the environment, since there are no leaks styrene vapours into the air. Since it is important from the perspective of a manufacturer of transport or machine industry manufactured from environmentally friendly materials, so naturally from materials that are from the perspective of safety of passengers (operators of machine tools or robots) at a high level, when any accident was lowest possible hazard due to fire (burn materials used) and terms of the strength of composite materials. This is one of the major scientific articles and to find the most ideal surveyed composite sandwich materials that would be the greatest possible extent fulfils the required properties. In the experimental part of the article are compared and investigated the mechanical characteristics of composite sandwich structures with regard to varying number of layers of predimpregnated skin materials due to the different types of core materials suitable for use in the machine industry. In addition, these characteristics are an important part of the article research because described the influence number of layers to values of the bending stiffness those composite structures.

This paper presents a new transformative manufacturing methodology for free-form machining. An experimental prototype machine is constructed to levitate and rotate an object attached with sharp edges, which act as a cutter for the purpose of performing machining processes. This device aims to lead to a technological breakthrough, overcoming the limitation of the workpiece features, and achieve greater free-form machining capability. The construction of curved holes and interior surfaces are constrained by the geometry of the machine tool. The proposed concept creates a new device that uses a magnetic field generator as a base. It is loaded with a constant power imposing a vertical physical force to balance gravity and stabilize the cutting tool. With the uniqueness of a preferred orientation between the tool and the base, a rotating surface placed below the base permits the rotation of the cutting tool in order to achieve desired tool rotation speed. A smooth and controlled cut is achieved on a soft material. The result shows the feasibility of the device to achieve similar outcomes as a machine tool.

The modular design system has recently become important, not only to rationalize the design and manufacturing procedures of the machine tool, but also to evolve the flexible manufacturing system. In this paper, therefore, to establish a design methodology for the modular construction system of machine tools, a generating method for structural configuration, i.e., a procedure of computer aided concept design has been proposed. The proposed method is of variant design type, in which a machine tool as a whole and modular complex are represented with the directed graph, it being suitable for the information processing and storage of data. When generating a structural configuration, at first, possible modular complexes in the data memory are referred to, and then through simple mathematical treatment they are integrated so as to form structural configurations. By this method, all possible structural configurations of the machine tool can be generated systematically and rationally, according to the machining requirement.

In order to obtain dynamic behaviors of a spatial rigid-flexible coupling system of PMT(parallel machine tool) without the construction of mathematical model, a new method for dynamic behaviors simulation, which integrates CAD, CAE and visual technologies, was presented. The solid model of PMT was built in SolidWorks and transmitted to ADAMS, the modal neutral file of flexible body including driving limbs and spherical joints were generated in ANSYS, and introduced into ADAMS, then the rigid-flexible coupling model of PMT was build. Based on the rigid-flexible coupling model, the dynamic behaviors, which includes displacements error output response, dynamic stress of driving limbs and natural frequency, were realized. The simulation results show that the rigid-flexible coupling model established can indicate the dynamic behaviors of PMT. The flexibility of driving limbs and spherical joints are demonstrated to have significant impact on dynamics characteristics of PMT. This research can provide the important theoretical base of the optimization design of dynamic parameters for PMT.

This study uses the machine vision method to develop an on-machine turning tool insert condition monitoring system for tool condition monitoring in the cutting processes of computer numerical control (CNC) machines. The system can identify four external turning tool insert conditions, namely fracture, built-up edge (BUE), chipping, and flank wear. This study also designs a visual inspection system for the tip of an insert using the surrounding light source and fill-light, which can be mounted on the turning machine tool, to overcome the environmental effect on the captured insert image for subsequent image processing. During image capture, the intensity of the light source changes to ensure that the test insert has appropriate surface and tip features. This study implements outer profile construction, insert status region capture, insert wear region judgment, and calculation to monitor and classify insert conditions. The insert image is then trimmed according to the vertical flank, horizontal blade, and vertical blade lines. The image of the insert-wear region is captured to monitor flank or chipping wear using grayscale value histogram. The amount of wear is calculated using the wear region image as the evaluation index to judge normal wear or over-wear conditions. On-machine insert condition monitoring is tested to confirm that the proposed system can judge insert fracture, BUE, chipping, and wear. The results demonstrate that the standard deviation of the chipping and amount of wear accounts for 0.67% and 0.62%, of the average value, respectively, thus confirming the stability of system operation.
